Book excerpt: Many resources have been devoted to developing novel catalytic systems in efforts to improve the activity of electrochemical reactions while more efficiently utilizing the precious metal catalyst. However, in order for these catalyst systems to be relevant industrially they must be in the form of particles. Conventional synthesis methods are too simplistic for these systems, which require a higher level of control in their synthesis. Atomic layer deposition (ALD) was used to deposit Pt layers on tungsten monocarbide (WC) particles in an effort to produce monolayer Pt-WC catalysts. DFT calculations predicted that one monolayer of Pt on a WC substrate should perform as well as a Pt catalyst for the ORR. Pt ALD was first demonstrated on WC thin films and the growth and nucleation characteristics were studied. A nucleation period was observed where the growth per cycle was quite slow; after which the growth rate increased considerably. When few ALD cycles were used, Pt particles were well dispersed on the WC surface, but eventually with increased ALD cycles, merged to form a continuous layer. Pt monolayer growth is difficult on WC because there are few available adsorption sites for the Pt precursor, and discrete Pt particles are created instead. With increasing ALD cycles, existing Pt particles are more likely to grow rather than nucleate elsewhere on the WC surface. Therefore, in order to make thinner Pt layers the nucleation density must be increased at low ALD cycles. Pt ALD was then applied to WC powders to compare growth characteristics with the thin films. TEM imaging and Cu stripping voltammetry found that Pt ALD growth on the WC powder substrate was similar to that on WC thin films. However, the presence of excess free carbon was found to affect Pt ALD on WC powders by blocking adsorption sites on WC and also providing its own sites for Pt particle nucleation. Despite this, the ALD Pt-WC powders were found to be electrochemically equivalent to the ALD Pt-WC thin films through cyclic voltammogram analysis. The Pt-WC powders were also analyzed for ORR using a rotating disk electrode apparatus to obtain quantitative activity information. The mass specific and specific activities for the 30 and 50 ALD cycle samples were found to be comparable to a 10 wt% Pt/C catalyst with more than half the Pt loading. However, the oxygen reduction mechanism on the Pt-WC catalysts was found to be less efficient than on the Pt/C catalyst. Higher overpotentials were observed, and the reduction was found to take the 2-electron peroxide reduction pathway, the less desirable pathway for fuel cell applications. To explain some of the observations in electrochemical activity found with the ALD Pt-WC samples, WC disks with one monolayer of Pt were produced to make idealized surfaces. This system was found to have a lower-than-expected ORR activity, which was attributed to the lack of stability of the WC substrate in oxygen-saturated acid media. Regardless, the Pt-WC core shell system could be potentially useful for other reaction systems, such as hydrogen evolution reaction. Additionally, shape-controlled Pt particles were produced using pulse electrodeposition. By adjusting the applied potential, Pt particles that are spherical, cubic, or dendritic can be made. These were also shown to be useful for the methanol oxidation, a structure sensitive reaction. The dendritic particles were confirmed to be more active than cubic particles, which is in agreement with the literature.

As a result, there is significant commercial and scientific interest in replacing platinum-based electrocatalysts with cost-effective alternatives of comparable performance. This thesis explores the process-structure-property relationship of platinum group metal-free (PGM-free), metal-nitrogen-doped carbon (M-N-C) electrocatalysts for oxygen reduction synthesized by a flame spray pyrolysis process called Reactive Spray Deposition Technology (RSDT). Metal-Nitrogen-Carbon (M-N-C) type Platinum Group Metal-free (PGM-free) electrocatalyst, synthesized directly from liquid solution precursors by the partial combustion of organic material in the RSDT flame. Central to this work is the modification of the RSDT for carbon synthesis using liquid aromatic hydrocarbon-based precursors. The direct synthesis of the M-N-C electrocatalysts using an open atmosphere flame spray pyrolysis technique, has not been reported previously and offers a scalable alternative to the energy-intensive, multi-step furnace-based processes that are conventionally used for synthesizing M-N-C catalysts. The physical and chemical characteristics of the synthesized material are examined and the performance of the catalyst with respect to RSDT process parameters such as precursor composition and fuel equivalence ratio are analyzed with an aim of preparing the groundwork for further development of the synthesis process. The baseline Fe-N-C catalyst synthesized by RSDT exhibits activity towards oxygen reduction in alkaline media and shows excellent dynamic stability even after 4000 potential cycles. Based on these results, additional efforts needed to optimize the RSDT process parameters to improve catalyst activity and for mass-producing M-N-C electrodes are also discussed. As a second subject, this thesis also investigates an application of multi-scale correlative characterization in quality control of carbon black for fuel cell and battery applications. A workflow using correlative characterization techniques including X-CT, laser-milling and elemental analysis is described. Potential failure modes are discussed based on the properties of the impurities analyzed and a case is made for the use of correlative characterization for establishing standards of quality control in commercially produced fuel cell and battery components.

It is also evident that the addition of other metals to that of PtRu/C can make the catalyst more effective and effective and increase the life span even further. In addition to this, my research has attempted to reduce catalyst cost for DMFCs by developing a low-cost manufacturing technique for catalysts, identify potential non-noblel, less expensive metallic systems to formbinary, ternary and quarternary catalysts.

The development of non-Platinum Group Metal (non-PGM) catalyst materials with similar electrochemical performance to that of Platinum is essential for adopting fuel cells in automobile technologies in a big way. Hence, this research focused on the synthesis and characterization of three different non-PGM catalyst materials based on graphene and graphene oxide with nitrogen and Zeolite Imidazole Frameworks (ZIF) and an additional transition metal (Fe) loading. Various characterization techniques were performed to analyze the chemical, morphological, and electrochemical properties of each of these synthesized materials. The synthesized catalyst materials are N-GR-ZIF, N-RGO-ZIF, and N-RGO-Fe-ZIF with varying nitrogen doping. N-RGO-Fe-ZIF exhibited electrochemical characteristics that are quite comparable to that of Pt-based catalysts. The details of the synthesis process and characterization of the synthesized materials are discussed in this dissertation.

However, their widespread deployment has been hampered by materials limitations, especially for the catalysts as they can be expensive, easily poisoned, and/or unstable over time. In order to accelerate the discovery and development of electrocatalysts that enhance fuel cell performance, a high throughput method is employed to screen many compositions and phases simultaneously. Preparation of the composition-spread libraries is achieved via cosputtering of multiple elements onto a Ta- or Ti-coated 3-inch Si wafer. These samples are screened as anode electrocatalysts using a fluorescence assay with quinine as the fluorescent probe. A key development is the characterization of these thin films via X-ray diffraction at Cornell's High Energy Synchrotron Source (CHESS). Systems of interest are discussed, including Pt-Zn, Pt-Ta, Pt-M alloys (M= transition metal at concentrations below 40%). Compositions exhibiting promising activity for specific fuels in the fluorescence tests are further characterized using a scanning electrochemical minicell. Alternative materials are introduced, i.e. nitrides and carbides, as well as non-Pt containing metal compositions. Fundamental studies on understanding fuel oxidation in neutral pH are described and further development of the fluorescence screening methodology for the cathode is presented.

Combinatorial Synthesis and Screening of Fuel Cell Catalysts

Book excerpt: Polymer electrolyte membrane fuel cells (PEMFCs) are compact power sources that can operate with high efficiencies and low emission of environmentally harmful gases. One of the major barriers impeding the development of PEMFCs as a competitive energy source is the inability of existing anode catalysts to oxidize fuels other than hydrogen at sufficient levels due to catalyst deactivation by carbon monoxide (CO) and other partial oxidation products. The focus of this research is the development and application of combinatorial strategies to construct and interrogate electrooxidation (anode) catalysts pertaining to PEMFCs to discover catalysts with enhanced performance in catalyst deactivating environments. A novel method (known as the "gel-transfer" method) for synthesizing catalyst composition gradient libraries for combinatorial catalyst discovery was developed. This method involved transferring a spatial concentration gradient of precursor metal salts created within a polymer gel on to a solid conducting substrate by electrochemical reduction. Chemically sensitive surface-imaging techniques, namely scanning electrochemical microscopy (SECM) and optical screening with a pH-dependent fluorescence probe, were used to characterize the combinatorial catalyst samples. The utilitization of SECM as a screening tool to measure the activity of multicomponent catalyst libraries towards fuel cell electrooxidation reactions was established with simple catalyst libraries including a platinum coverage gradient and platinum-ruthenium and platinum-ruthenium-molybdenum arrays. A platinum-ruthenium surface composition gradient was constructed through the gel-transfer method and its reactivity towards hydrogen oxidation in the presence of a catalyst poison (CO) was mapped using the SECM. Ruthenium composition between 20 and 30% exhibited superior performance than the rest of the binary. The gel-transfer method was extended to construct a ternary platinum-ruthenium-rhodium catalyst library and its reactivity towards several electrooxidation reactions including oxidation of hydrogen, CO, methanol, and ethanol was mapped using a pH-sensitive fluorescent probe. Trends in reactivity for these reactions as a function of catalyst composition were determined. Future directions of this research are also presented.
