Book excerpt: Advanced integrated-gasification combined-cycle (IGCC) and integrated-gasification fuel cell (IGFC) systems require the development of high temperature sorbents for the removal of hydrogen chloride (HCl) vapor to less than 1 parts-per-million (ppm) levels. HCl is a highly reactive, corrosive, and toxic gas which must be removed to meet environmental regulations, to protect power generation equipment, and to minimize deterioration of hot gas desulfurization sorbents. The objective of this program was to develop disposable, alkali-based sorbents capable of reducing HCl vapor levels to less than 1 ppm in the temperature range from 400 to 750 C and pressures in the range from 1 to 20 atm. The primary areas of focus of this program were to investigate different methods of sorbent fabrication, testing their suitability for different reactor configurations, obtaining reaction kinetics data, and conducting a preliminary economic feasibility assessment. This program was a joint effort between SRI International (SRI), Research Triangle Institute (RTI), and General Electric Corporate Research and Development (GE-CRD). SRI, the prime contractor and RTI, a major subcontractor, performed most of the work in this program. Thermochemical calculations indicated that sodium-based sorbents were capable of reducing HCl vapor levels to less than 1 ppm at temperatures up to 650 C, but the regeneration of spent sorbents would require complex process steps. Nahcolite (NaHCO[sub 3]), a naturally-occurring mineral, could be used as an inexpensive sorbent to remove HCl vapor in hot coal gas streams. In the current program, nahcolite powder was used to fabricate pellets suitable for fixed-bed reactors and granules suitable for fluidized-bed reactors. Pilot-scale equipment were used to prepare sorbents in large batches: pellets by disk pelletization and extrusion techniques, and granules by granulation and spray-drying techniques. Bench-scale fixed- and fluidized-bed reactors were assembled at SRI and RTI to conduct tests at high-temperature, high-pressure conditions (HTHP). The HTHP tests confirmed the ability of nahcolite pellets and granules to reduce the HCl vapor levels to less than 1 ppm levels with a very high sorbent utilization for chloride capture. The effect of several operating variables such as temperature, pressure, presence of hydrogen sulfide, and sorbent preparation methods was studied on the efficacy of HCl removal by the sorbent. Pilot-scale tests were performed in the fluidized-bed mode at the gasifier facility at the GE-CRD. Sorbent exposure tests were also conducted using a hot coal gas stream from the DOE/FETC's fluidized-bed gasifier at Morgantown, WV. These tests confirmed the results obtained at SRI and RTI. A preliminary economic assessment showed that the cost of HCl removal in a commercial IGCC system will be about$0.001/kWh (1 mills/kWh).

When classified to a desired particle size and injected into a high temperature coal utilization process, such a ''once-through'' sorbent can effectively remove sulfur and simultaneously increase the permeability of dust collected at a downstream ceramic filter station in a highly cost effective manner. There is considerable technical and economic promise in the use of waste metal oxides for the removal of sulfur dioxide (SO2) and hydrogen sulfide (H2S) from coal gas streams containing these components, based upon results from tests under controlled laboratory conditions. Several waste metal oxides, including the oxides of iron, tin, and zinc, have been evaluated both individually and in combination to assess their capacity for sulfur capture in both oxidizing and reducing atmospheres. Additionally, inert materials such as silica sand as well as more traditional materials such as dolomite and limestone, were evaluated as sorbents under identical test conditions to serve as reference data. Efforts also explored the overall domestic availability of the best performing waste metal oxide sorbents, taking into account their geographic distributions, intrinsic value, etc. to provide the groundwork for commercial implementation of a low cost, highly effective sulfur sorbent for eventual use in both coal combustion and coal gasification processes. Recent elevated temperature thermogravimetric analysis (TGA) testing of these samples, performed at the Institute of Gas Technology (IGT), has further confirmed the trends in sulfur affinity which were observed in the preliminary testing.

The investigators have tested sorbents produced by agglomeration, pressing, and extrusion. To date over 50 formulations have been tested, with several showing promise. Table II presents the results on five of these formulations; all of these formulations had surface areas in excess of 2 m[sup 2]/gm. All of the formulations meet the goals for porosity, tin content, and surface area. The crush strength for a 1/8inches dia. by 1/8inches long sorbent is significantly affected by the method of preparing the sorbent.

Book excerpt: Currently, the Morgantown Energy Technology Center, Department of Energy (DOE/METC) is actively investigating alternative hot fuel gas desulfurization sorbents for application to the Integrated Gasification Combined Cycle (IGCC). A sorbent must be highly active towards sulfur at high temperatures and pressures, and under varying degrees of reducing atmospheres. Also, it must regenerate nearly ideally to maintain activity over numerous cycles. Furthermore, regeneration must yield a sulfur product which is economically recoverable directly or indirectly. Several metal oxides have been investigated as regenerable sorbents for the removal of hydrogen sulfide (the primary sulfur bearing compound) from hot fuel gases. MnO was shown to have an intrinsic reaction rate approximately one order of magnitude greater than the rate or reaction with either CaO or ZnO and two orders of magnitude greater than the reaction rate with V203. Manganese also shows desulfurization potential in the temperature range of 600-700°C where metal oxides currently known to be reactive with H2S are unsatisfactorily. In response to stability difficulties of single and binary metal oxide sorbents, increasing effort is being directed towards incorporation of an inert component into sorbent formulation as witnessed by the various Zn-titanates. Primarily, the inert component increases pore structure integrity while stabilizing the active metal oxide against reduction. This report will address testing of Mn-based sorbents in an ambient pressure fixed-bed reactor. Steady-state H2S concentrations and breakthrough times will be presented.

Manganese-based sorbents with molar ratios>1:1 Mn:substrate were effective in reducing the H2S concentration in simulated coal gases to less than 100 ppmv over five cycles. Actual breakthrough time for formulation C6-2-1100 was as high as 73% of breakthrough time based on wt% Mn in sorbent. Regeneration tests determined that loaded pellets can be fully regenerated in air/steam mixture at 750°C with minimal sulfate formation. In this report, the results from the cyclic crush strength tests, sulfur profile test, and cyclic testing done after 5 cycles showed decreases in strength from 12.6% to 57.9%. Cyclic testing at 550°C showed pre-breakthrough concentrations as low as 10 ppmv. Cyclic testing done at 2 L/min and 3 L/min did not show any significant difference in pre-breakthrough concentrations or capacity.

Sulfidation experiments were performed in an ambient pressure fixed-bed reactor between 500 °C and 600 °C. Four tests were conducted with each test consisting of four cycles of sulfidation and regeneration. Results showed that the induration temperature of the sorbent and the reaction temperature greatly affected the H2S removal capacity of the sorbent while the superficial gas velocity between 1090 and 1635 cm/min had minimal affect on the sorbent's breakthrough capacity. Sorbent also showed 30 to 53% loss of its strength over four cycles of sulfidation and regeneration. The former being sorbent indurated at 1115 °C and the prior being sorbent indurated at 1100 °C.
