The material chosen for investigation was silicon carbides/whisker reinforced Al 6061 system. The effects of fiber volume fraction, fiber aspect ratio and fiber spacing were analyzed within the framework of axisymmetric finite element models to determine the overall constitutive response of the composite materials as well as to solve for local field quantities in the fiber and matrix. The composite was modeled as a periodic array of cylindrical fibers, laterally aligned in one model and staggered in the other. Perfect interfacial bonding and complete fiber alignment with the tensile axis were assumed. The results indicated that (1) composite stiffness, yield strength and work hardening rate increased with increasing volume fraction and fiber aspect ratio and (2) variations in fiber spacing primarily affect work hardening rate and have negligible effect on composite stiffness. It was found that the presence of residual stresses affected the stress-strain behavior of the composite by influencing the load transfer characteristics between the matrix and fiber as well as the initiation and growth of plastic deformation in the matrix.

This work was undertaken to: establish improved techniques to measure these thermal stresses in IMC's; determine residual stresses in a variety of IMC systems by experiments and modeling; and, determine the effect of residual stresses on selected mechanical properties of an IMC. X ray diffraction (XRD), neutron diffraction (ND), synchrotron XRD (SXRD), and ultrasonics (US) techniques for measuring thermal stresses in IMC were examined and ND was selected as the most promising technique. ND was demonstrated on a variety of IMC systems encompassing Ti- and Ni-base matrices, SiC, W, and Al2O3 fibers, and different fiber fractions (Vf). Experimental results on these systems agreed with predictions of a concentric cylinder model. In SiC/Ti-base systems, little yielding was found and stresses were controlled primarily by delta-alpha and Vf. In Ni-base matrix systems, yield strength of the matrix and Vf controlled stress levels. The longitudinal residual stresses in SCS-6/Ti-24Al-llNb composite were modified by thermomechanical processing. Increasing residual stress decreased ultimate tensile strength in agreement with model predictions. Fiber pushout strength showed an unexpected inverse correlation with residual stress. In-plane shear yield strength showed no dependence on residual stress. Higher levels of residual tension led to higher fatigue crack growth rates, as suggested by matrix mean stress effects. The results of the study indicated that a significant strength differential exists between tensile and compressive loading and that this effect diminishes with increasing volume fraction. The results also indicated that composite stiffness, yield strength and work-hardening rate increase with increasing volume fraction and fiber aspect ratio.

Book excerpt: An analytical investigation of the difference in the constitutive behavior of silicon carbide-aluminum (SiC-Al) composites under uniaxial compressive and tensile loading was carried out, and the associated changes of the residual stresses were studied. It is suggested that the observed asymmetric response of the constitutive behavior is primarily due to the existence of residual stresses in the composite. These residual stresses are initially introduced because of the differences in the coefficients of thermal expansion (?CTE) during the cooling process and subsequently changed after the external load is applied. A two-dimensional (2-D) finite element analysis of a hexagonal array of SiC whiskers in an Al matrix was performed, the result of which testifies to the appropriateness of the proposed explanation. It is concluded that the 2-D finite element analysis is an economical way of adequately reproducing the most prominent features of the material's constitutive behavior. Based upon the theory of mechanics of composite material, simplified analytical models were developed which can be used to investigate the influences of the whisker-matrix interface shear load transfer and the volume mismatch on the residual stresses. It is concluded that the mechanism of load transfer in terms of normal stress at the whisker tip, which is governed by the volume (bulk) mismatch between the matrix and the whisker, is predominantly responsible for altering the specific pattern of the residual stresses under the applied load. In contrast, the effect of shear load transfer at the longitudinal whisker-matrix interface is only restricted to a very small region in the vicinity of the whisker and does not influence the overall symmetry of the constitutive behavior.

The method employed is a continuum theory of elasticity yet its applications cover a broad area relating to the mechanical behavior of materi als: plasticity, fracture and fatigue, constitutive equations, composite materi als, polycrystals, etc. These subjects are treated in this book by means of a powerful and unified method which is called the 'eigenstrain method. ' In particular, problems relating to inclusions and dislocations are most effectively analyzed by this method, and therefore, special emphasis is placed on these topics.

The large thermal expansion coefficient (CTE) mismatch between the fiber and matrix leads to high tensile residual stresses at the fiber/matrix (F/M) interface which could lead to premature matrix cracking during cooldown. Fiber coatings could be used to reduce thermal residual stresses. A simple closed form analysis, based on a three phase composite cylinder model, was developed to calculate thermal residual stresses in a fiber/interphase/matrix system. Parametric studies showed that the tensile thermal residual stresses at the F/M interface were very sensitive to the CTE and thickness of the interphase layer. The modulus of the layer had only a moderate effect on tensile residual stresses. For a silicon carbide titanium aluminide composite, the tangential stresses were 20 to 30 pct. larger than the axial stresses, over a wide range of interphase layer properties, indicating a tendency to form radial matrix cracks during cooldown. To satisfy this objective, three major computer codes have been developed and delivered to the NASA-Lewis Research Center, namely MCCM, OPTCOMP, and OPTCOMP2. MCCM is a general research-oriented code for investigating the effects of microstructural details, such as layered morphology of SCS-6 SiC fibers and multiple homogeneous interfacial layers, on the inelastic response of unidirectional metal matrix composites under axisymmetric thermomechanical loading. OPTCOMP and OPTCOMP2 combine the major analysis module resident in MCCM with a commercially-available optimization algorithm and are driven by user-friendly interfaces which facilitate input data construction and program execution. OPTCOMP enables the user to identify those dimensions, geometric arrangements and thermoelastoplastic properties of homogeneous interfacial layers that minimize thermal residual stresses for the specified set of constraints. OPTCOMP2 provides additional flexibility in the residual stress optimization through variation of the processing parameters (time, temperature, external pressure and axial load) as well as the microstructure of the interfacial region which is treated as a heterogeneous two-phase composite. Overviews of the capabilities of these codes are provided together with a summary of results that addresses the effects of various microstructural details of the fiber, interfacial layers and matrix region on the optimization of fabrication-induced residual stresses in metal matrix composites.
