Book excerpt: Aluminum alloy 6061-T6 is a common engineering material used in aerospace, automotive, structural applications. Despite its wide use, little has been published about the effects of damage from surface corrosion on its fatigue life. An investigation was performed where 6061-T6 extrusions were exposed to a 3.5% NaCl solution at pH 2 for 2 days and 24 days. The length of time and pH were chosen in order to create distinct surface flaws. The effect of these flaws on the fatigue life was then investigated and analyzed using scanning electron microscopy (SEM) and Weibull statistics. It was determined that samples corroded for both 2-days and 24-days exhibit fatigue lives that can be described using a 3-parameter Weibull distribution. The result of which was the determination of a threshold value for fatigue as well a general understanding of flaw geometry.

Book excerpt: This report presents the results of testing to obtain data on the effect of pitting corrosion on the fatigue life of aluminum specimens. Forty-one coupons of 7075-T6 that had previously been exposed at various USAF bases around the world for up to a year were fatigue tested. The amount of corrosion on each had been previously characterized in terms of mass lost per unit of surface area. Additional characterization of the corrosion with surface roughness traces was done after the fatigue tests. After a threshold level of corrosion was reached, fatigue life generally decreased with increasing mass loss. Surface roughness generally increased with increasing mass loss as well. However, strong relationships could not be established in either case because of the limited amount of data and the scatter inherent in both fatigue and corrosion.

The effect of these variables has been shown to be quite complex. However, a consistent pattern of behavior is beginning to emerge which, it is hoped, will lead to a considerably changed understanding of the corrosion-fatigue process. It is considered probable that an increased understanding of the corrosion-fatigue process will also contribute measureably to an improved understanding of general fatigue processes. Material variables such as composition, directionality of properties, and microstructure, have important effects on corrosion-fatigue behavior of aluminum alloys. However, it appears that these variables, at least in gaseous environments, may be important largely because of their effects on the mechanical behavior of aluminum alloys. On the other hand, studies in seawater suggest that these variables become increasingly important as the corrosive nature of the environment increases. This memorandum discusses in detail the effects of both test variables and material variables on corrosion fatigue. In addition, current theories of corrosion-fatigue mechanisms are outlined, and several methods of preventing corrosion fatigue are suggested. (Author).

Book excerpt: In this study, the development of fatigue failure and stress anisotropy in light weight ductile metal alloys, specifically Al-Mg-Si aluminum alloys, was investigated. The experiments were carried out on an extruded 6061 aluminum alloy. Reverse loading experiments were performed up to a prestrain of 5% in both tension-followed-by-compression and compression-followed-by-tension. The development of isotropic and kinematic hardening and subsequent anisotropy was indicated by the observation of the Bauschinger effect phenomenon. Experimental results show that 6061 aluminum alloy exhibited a slight increase in the kinematic hardening versus applied prestrain. However, the ratio of kinematic-to-isotropic hardening remained near unity. An internal state variable (ISV) plasticity and damage model was used to capture the evolution of the anisotropy for the as-received T6 and partially annealed conditions. Following the stress anisotropy experiments, the same extruded 6061 aluminum alloy was tested under fully reversing, strain-controlled low cycle fatigue at up to 2.5% strain amplitudes and two heat treatment conditions. Observations were made of the development of striation fields up to the point of nucleation at cracked and clustered precipitants and free surfaces through localized precipitant slip band development. A finite element enabled micro-mechanics study of fatigue damage development of local strain field in the presence of hard phases was conducted. Both the FEA and experimental data sets were utilized in the implementation of a multi-stage fatigue model in order to predict the microstructure response, including fatigue nucleation and propagation contributions on the total fatigue life in AA6061. Good correlation between experimental and predicted results in the number of cycles to final failure was observed. The AA6061 material maintained relatively consistent low cycle fatigue performance despite two different heat treatments.

Book excerpt: Ultrasonic fatigue tests were carried out on the aluminum alloy AISI 6061-T6, presenting different values for the principal surface roughness parameters: Ra, Rq, and Rz. For fatigue life comprised between 3 x 105 ~ 6 x 106 cycles, crack initiates at the specimen surface induced by stress-concentration and micro-plastic deformation (micro-void coalescence); whereas for the very high cycle fatigue (>107 cycles), the mechanism of crack initiation moves to subsurface or inside the specimen and is associated with internal imperfections such as micro-porosities or nonmetallic inclusions. For the first fatigue life regime, compression residual stresses induced by the work-hardening machining process and the associated micro-plastic deformation are the principal factors controlling the fatigue endurance on this aluminum alloy. Experimental results show that fatigue endurance is higher for the high surface roughness in the 3 x 105 ~ 6 x 106 cycles of fatigue life, whereas this behavior is inversed in the very high-cycle fatigue regime. These results are analyzed in terms of residual compression stresses induced by the work-hardening machining process, the surface roughness, and the reverse yielding or Bauschinger effect.

For comparison, 96 specimens were tested indoors. Atmospheric effects shortened the average lives of the specimens by a factor of about 3 for 7075-T6 and 2024-T3 in the bare condition and by a factor of about 1.5 for 7075-T6 in the clad condition, and had no significant effect on the average life of 2024-T3 clad specimens.

Pitting is observed when the specimen is exposed to a corrosive environment. Microcracks, voids, extrusions, and intrusions are then formed during the fatigue process. From a global viewpoint, all of the corrosion and fatigue damage appears to be randomly oriented, resulting in a change in the surface roughness. The Laser Speckle Sensor technique is used to detect the minute surface texture change, associated with the damage caused by corrosion and fatigue. Nonuniform surface roughness is observed due to corrosion. The corrosion pits tend to coalesce along the rolling direction. The change in surface roughness is significant around the crack tip during the fatigue process. As a result there are synergistic activities; the surface roughness caused by corrosion and fatigue leads to crack initiation, and the crack growth further increases surface roughness.
