Book excerpt: Magnesium alloys are of a recent interest for the transportation industry due to their excellent properties such as high strength and low density which will save energy and reduce gas emission and it will also improve the vehicle performance. However due to their high chemical activity, magnesium and magnesium alloys have unsatisfactory corrosion resistance and high tendency to corrode in humid and aqueous environments. Although alloying elements provides some improvement in magnesium against corrosion, further protection for these alloys is needed against the corrosion in different corrosive environments. Aluminum powder cold spray is a new coating technology with very promising results in corrosion protection of magnesium alloys. The effect of applying pure aluminum cold spray coating on wrought AZ31B Mg alloy from the corrosion and corrosion fatigue point of view is studied. This research comprises two parts. The first part is studying the corrosion behavior of AZ31B cold spray coated and uncoated coupons by performing an accelerated corrosion testing in a corrosion chamber. The results for both types of coupons have been compared to each other. The second part of this research is to study the fatigue strength by rotating bending machine of stress relieved and stress relieved/coated specimens in salt water environment. S-N curves for the two groups of specimens were plotted. After the analysis and comparison of all the testing results, it was revealed that pure Al cold spray coating considerably improved the corrosion resistance of Mg alloy AZ31B in 5% NaCl fog environment. The microstructural analysis revealed the presence of some secondary phases which act as a cathode and accelerate the corrosion of the anode, Mg alloy. Comparison of corrosion-fatigue S-N curves of stress relieved and stress relieved/coated specimens show fatigue life reduction after cold spray coating to a maximum percentage of 87.6%. The reason for that is the fact that the pure Al powder has much lower ultimate tensile strength than Mg alloy AZ31B. This fact will lead to an earlier crack on the Al coating surface during the fatigue cycles, from which the electrolyte will penetrate to the Mg substrate and cause a localize corrosion and failure.

The research program investigated the technological challenges of Mg alloys in regards to the inherent susceptibility of Mg metal to corrosion, examined in context of the improvement of the corrosion resistance of Mg. A broad range of atypical alloying additions were initially considered in conjunction with the commercial AZ91 alloy. Additions were found to influence the formation of the incumbent [beta]-phase intermetallic when added in small concentrations and lead to the introduction of an additional intermetallic phase when added in excess of the respective solubility limit. This work aided the identification of elements which could be beneficial to the reduction of corrosion kinetics in AZ91 alloys. The investigation proceeded to model Mg alloys to identify individual effects of elements commonly applied in commercial Mg alloys such as; Al, Zn, Ce, La, Nd and Y. It was found that each of these elements enters the solid solution matrix below their respective solubility limit and each element forms an intermetallic phase rich in the alloying element when in excess of the solubility limit for that element. The respective intermetallic phases were found to be more noble than the parent Mg alloy, in all cases support enhanced levels of cathodic kinetics and supported reduced rates of dissolution than [alpha]-Mg when anodically polarised. This work concluded with the integration of the AZ91 Mg-based alloy with small amounts of rare earth elements in order to exploit the beneficial properties of RE elements in the solid solution of the [alpha]-matrix and its subsequent influence on the formation of the Mg17Al12 [beta]-phase. As a result, this work prompts discussion of strategies in regards to improving the corrosion resistance of Mg alloys and these strategies are demonstrated in a number of new cast Mg alloys designed by the author. This work also presents and tests hypotheses which are generally applicable to Mg alloys with respect to corrosion. The information contained in this thesis is intended to fill the current knowledge gap of the corrosion behaviour of Mg alloys with previously unreported findings and introduce, through the analysis of these findings, strategies for improving the corrosion resistance of Mg alloys for future applications.

Book excerpt: The 5xxx series aluminum alloys are commonly used for structural applications due to their high strength to weight ratio, corrosion resistance, and weldability. This material system is a non-heat treatable aluminum and derives its strength from a super saturation of magnesium (3%>), and from cold rolling. While these materials have many admiral properties, they can undergo a process known as sensitization when exposed to elevated temperatures (50-280℗ʻC) for extended periods of time. During this process, magnesium segregates toward the grain boundaries and forms the secondary precipitate Îø phase (Al3Mg2). When exposed to harsh environments such as sea water, a galvanic couple is formed between the Al matrix and the Îø phase precipitates. The precipitates become anodic to the matrix and preferentially dissolve leaving gaps along the boundary network, ultimately leading to stress corrosion cracking. While this problem has been known to occur for some time now, questions relating to nucleation sites, misorientation dependence, effect of prior strain, and preferred temperature regimes remain unanswered. The work contained in this thesis attempted to better understand the kinetics, growth, and misorientation dependence, of Îø phase precipitation using in situ transmission electron microscopy experiments which allowed for direct visualization of the precipitation process. Orientation imaging using a Nanomegas/ASTAR system (OIM in TEM) coupled with the in situ experiments, along with elemental STEM EELs mapping were used to better understand the diffusion of Mg and found low angle boundaries as potential sites for nucleation. The resulting STEM EELs experiments also showed that Mg is much more stable at the grain boundaries than previously thought. Concurrent bulk ex-situ studies were used to compare various heat treatments, as well as to failed in service material showing that the low temperature treatments yield the metastable Îø' phase more readily than the Îø equilibrium phase. The work here has identified the size, location, and kinetics of Îø phase formation as well as the effects of pre-strain (cold rolling) and boundary misorientation on precipitation showing that increases in dislocations speeds up sensitization and increases nucleation sites but does not increase overall precipitate size. This work also compared precipitate type (Îø vs. Îø') showing that the metastable Îø' phase is more common in low temperature treated material and the main precipitate found in failed in service material. A comparison between the corrosion effects of the two precipitation showed that lower temperature treatments have a higher degree of sensitization further delineating between the two forms.
