Book excerpt: Carbon nanotubes (CNT) constitute a new class of materials discovered in 1991 by Sumio Iijima that present unusual mechanical, electrical and thermal properties. Chemical Vapor Deposition (CVD) is the most promising synthesis route for producing large quantities of carbon nanotubes at a low cost. The first part of this thesis focuses on surface synthesis of high purity aligned carbon nanotubes using the CVD technique. High purity single wall and multi wall carbon nanotubes were grown using different substrates and catalysts. The substrates include non porous silicon substrates, porous silicon substrates, stainless steel substrates, stainless steel wires, and silicon cantilevers. The catalysts include molybdenum supported cobalt and alumina supported iron liquid catalysts, and iron and molybdenum catalysts deposited using e-beam evaporation and photolithographic techniques. Vertically aligned single wall and multi wall carbon nanotube forests were grown using the Easy Tube nanofurnace based on the CVD mechanism. The maximum length of the nanotubes grown was almost one millimeter and the diameters ranged from 1 to 100 nanometers. The nanotubes have a large surface area to volume ratio and a high electrochemical sensitivity. These properties may be useful for many applications such as reinforcing polymer composites, drug delivery, biomedical implants, neural imaging, development of biosensors for cancer detection, and other medical applications such as sensing and treating disorders like Epilepsy, Parkinson's disease, and Alzheimer's disease. Since nanotubes are proposed to be used for many biomedical applications, it becomes very important to understand the hazards of nanotubes and nanotechnology. Hence this thesis also presents a short overview of the toxicity of nanotubes. Carbon nanotube and nanofiber reinforced polymer composites have received tremendous amount of attention due to their interesting mechanical, electrical and thermal properties and potential applications. These composites potentially offer high stiffness, high strength, low electrical resistivity, dimensional stability, and light weight. Harnessing the unique physical properties of carbon nanostructures in materials applications has yet to be fully realized. The second part of this thesis mainly deals with improving the properties of composites using carbon nanofibers as fillers in an epoxy matrix. The single most important factor influencing use of carbon nanofibers as reinforcing fibers in polymer composites is their ability to effectively transfer the applied load in the matrix. The effective utilization of nanofibers in composites for structural applications depends strongly on the ability to disperse the nanofibers homogeneously in the matrix without damaging them. To be successfully used for enhancing the properties of composites, good interfacial bonding is required to achieve load transfer across the nanofiber-polymer interface. Hence, two main problems which arise in improving the properties are poor dispersion of the fibers in the composite and weak bonding between fibers and the matrix. These problems are attacked in this thesis by mechanical and chemical means. Solvent free functionalization, controlled sonication, high speed shear mixing at elevated temperatures, and high pressure casting are used to exfoliate the nanofibers in the epoxy. Pyrograf and CleanTech carbon nanofibers, which are similar to large diameter multi-wall carbon nanotubes, were used as filler materials in processing of composites. Incorporating 5 percentage by weight Pyrograf carbon nanofibers resulted in improvement of stiffness of the composite by about 45 percentage by weight and incorporating 5 percentage by weight CleanTech carbon nanofibers resulted in improvement of stiffness of the composite by 20 percentage by weight when compared to plain epoxy with out any nanofibers.

Light, strong, and conductive, carbon nanotube aerogels are a promising material in the development of electrodes, flexible electronics, solar coatings, cell scaffolds, muscles, and actuators whose properties can be finetuned at the synthetic level. In this dissertation, attention is given to the synthesis of spinnable multiwalled carbon nanotube (MWNT) forests with fine-tuned properties for the design and development of novel composites by chemical vapor deposition methods. As the optical and electrical properties of MWNTs aerogels are dependent on the height and density of the forest they are dry-spun from, correct synthesis of MWNT forests is needed to obtain aerogels for a specific technology. The tunable properties of MWNT aerogels make them suitable for applications where solar selectivity is needed as their solar absorption can be tuned by adjusting the sheet areal density and the number of stackable aerogels. The optoelectrical properties of MWNT aerogels are enhanced by spray-coating solutions of silver nanowires in isopropyl alcohol that result in new electrical pathways formed between the carbon nanotubes and silver nanowires. The improvement of transparency occurs at the aerogel scale when subjected to isopropyl alcohol densifications, which develops tension forces between MWNT bundles that allow the formation of apertures.

Graphene, a single atomic sheet of hexagonal sp2 bonded carbon, posesses a thermal conductivity higher than diamond, with an extremely high electron mobility. Carbon nanotubes (CNT), which are tubes composed of one or more graphene sheets, also posess high thermal conductivity and electron mobility. One of the major problems facing the application of nanomaterials is integration into already existing material systems. A second challenge is controlled synthesis of nanomaterials. In this dissertation research novel methods were investigated for coupling carbon nanotubes to polymer matrices, as well as new approaches for controlling the synthesis of graphene and reduced graphene oxide like carbon (R-GOC) on copper (Cu) foils via chemical vapor deposition. It was determined that carboxylic functionalization of carbon nanotubes was effective in improving the coupling of CNTs to polymer matrices, affecting the thermal transport of the resulting CNT-polymer nanocomposites. From the CVD studies it was established that the cooling phase gases flowed after deposition influence the growth mechanics of graphene on Cu foil. Further CVD studies showed that methane may be decomposed directly onto quartz to form reduced graphene oxide like carbon thin films. The obtained thermal characterization results are important for development of CNTs as fillers for composite pastes with high thermal conductivity, and the results of the CVD studies are important for developing further understanding of growth mechanics of bilayer graphene and other nanostructured carbon. In addition to the fundamental study of CVD synthesis of graphene and R-GOC, this dissertation work includes engineering of graphene and R-GOC to various applications, including the development of the thinnest flexible transistor with active materials made from all-2D materials, as well as large-scale electron transparent windows, and transparent conducting thin films.

Book excerpt: Carbon Nanotube materials including single wall carbon nanotubes, multi-wall carbon nanotubes, and carbon nanofibers have excellent mechanical and electrical properties at the nanoscale. These materials have the potential to be used as fillers in polymer composites to produce properties much higher than those achieved with traditional fillers. However, retaining the excellent properties of nanotubes at the macro-scale poses a significant challenge. The problem arises because nanotubes occur in clumps and are difficult to isolate and align to a reasonable degree, and the nanotubes must also be functionally modified to securely bond to the matrix material. Effective methods for incorporating carbon nanotubes into other materials are being sought by researchers all over the world, and many groups are focusing on achieving the above by dispersing the nanotubes in a solvent and then incorporating the nanotubes/solvent in some traditional epoxy matrix. This project focuses on fabricating epoxy nanocomposites without the use of solvents which are dangerous and increase the cost and time required to manufacture nanocomposites. The problem of dispersion is tackled by chemical and mechanical means. Plasma functionalization, surfactant treatment, controlled sonication, high speed shear mixing, and high pressure casting are used to exfoliate the nanotube bundles. A good interface between the nanotubes and the matrix is obtained by modifying the surface chemistry of the nanotubes by attaching chemical handles to the surface of the nanotubes that can also bond well to the matrix. This project conducts detailed studies on the effect of the many parameters that control dispersion of the nanotubes and the properties of the final composite. The effect of different surface treatment techniques is also studied. The process outlined in this project does not involve any complicated chemistry or processing and holds promise for fabricating composites with improved properties.
