Heat transfer and pressure drop in microchannels with single-phase flow have been studied in greater detail compared to two-phase flow. Heat transfer and pressure drop in two-phase flow inside tubes are closely related to the structure of the flow. In convective condensation, the fluid flows in a variety of flow regimes as it changes from vapor to liquid. The flow patterns formed in microchannels differ in type and extent from those seen in conventional tubes. Wavy and stratified flows are virtually absent at microchannel dimension, while intermittent and annular flows predominate. The subject research focuses on understanding the flow physics in microchannels during condensation. The extensive condensation flow-regime database of a previous study is employed for this purpose. This database comprises the flow-regime observations in tubes of hydraulic diameter ranging from 1-4.91 mm during condensation of refrigerant R-134a. The mass flux ranges from 150-750 kg/m2-s over a vapor quality range of 0 to 1. The results from this previous experimental study are used to understand the physical mechanisms and the governing influences for each of the identified flow regimes. Using this understanding and data, criteria for transitions between the different regimes have been developed. These criteria developed in non-dimensional form can be utilized to identify the flow regimes and transitions for various fluids, operating conditions and channel sizes, thereby generalizing the applicability of these results. This mechanistic determination of condensation flow regimes in different operating conditions and geometries will assist in the choice of the appropriate models for the evaluation of heat transfer and pressure drop, and therefore enable the development of optimum microchannel heat exchangers.

Thus, forced convection boiling and condensation in horizontal microchannels will provide the mechanisms for heat exchange. Unfortunately, little is known about these two processes in microchannels. No work on condensation in microchannels has yet to be reported. For single-phase and phase-change heat transfer processes, knowledge of the heat transfer rates and pressure drops in microchannels is vitally important for the future design of complete meso-scale energy systems. Thus, design tools, such as analytical and numerical models and experimental correlations, that account for microscale effects must be available to engineers as they consider complete system design. This report summarizes the first steps taken to assess convection heat transfer in horizontal microchannels.

Most studies on two-phase flow regimes are qualitative in nature, typically providing only information to guide the identification of the respective regimes and the transitions between them. These studies have, however, not yielded quantitative information to assist the development of pressure drop and heat transfer models. Such qualitative studies have also yielded results with considerable variability between investigators. A comprehensive investigation of flow mechanisms, void fraction, pressure drop and heat transfer during condensation of R404A in microchannels was conducted. In contrast to all prior investigations, high-speed video recordings and image analyses were used to directly measure void fraction, slug frequencies, vapor bubble velocity, vapor bubble dimensions and liquid film thicknesses in tube diameters ranging from 0.508 to 3.00 mm. Experiments were conducted at reduced pressures and mass fluxes ranging from 0.38 to 0.77 and 200 to 800 kg m-2 s-1, respectively, to document their influences on the condensation process at local vapor qualities ranging from 0 to 1. This information was used to develop a model for the void fraction in condensing flows. A complementing set of heat transfer and pressure drop measurements were conducted on the same geometries at similar conditions, and the void fraction model was used in conjunction with these measurements to develop improved heat transfer and pressure drop models. This comprehensive set of experiments and analyses yields a self-consistent and accurate treatment of high-pressure condensation in small hydraulic diameter geometries. Furthermore, the heat transfer model was found to agree well with condensing ammonia and carbon dioxide data that were obtained at significantly different conditions in different tube diameters. The added physical understanding of the condensation process and the models developed will serve as important building blocks for the design of microscale condensers and thermal systems.

Book excerpt: This project studies the liquid refrigerant distribution of an intermediate vertical manifold in a multi-pass evaporator. A new test rig is designed and built to circulate R410A through the vertical microchannel manifold. Refrigerant is circulated into the manifold through the lower set of parallel microchannels and exits through the upper set. Three experimental circular manifolds were developed, each with the microchannels inserted to half depth. The first is an aluminum manifold used in industry with 5 inlet and 5 exit microchannels; the second is a transparent replica of the first; the third is a transparent manifold with 10 inlet and 10 exit microchannels used to study the effect of increasing manifold length and microchannel number. The inlet mass flow rate (min) and quality (x) are two main parameters affecting the distribution. The inlet quality was varied from 0.2 to 0.8, and the inlet mass flow rate was varied from 0.8 to 4.5 g/h per microchannel. For all three manifolds, the best distribution is generally found at high min and low x, and the worst at high x and extreme values of min. At low qualities, 0.2 and 0.4, the distribution improves with increasing mass flow rate, and at high qualities, 0.6 and 0.8, the distribution is optimum at intermediate mass flow rates, and gets worse as min increases or decreases. Likewise, for a fixed mass flow rate, the distribution generally improves as quality decreases. A comparison of the two transparent headers shows that increasing the number of microchannels in the header generally improves the distribution. The two-phase flow regimes bubbly flow, churn flow and semi-annular flow are observed through visualization results. The flow regime is dependent on min and x. At constant min, increasing the inlet quality would transition the flow regime from bubbly, to churn, and then to semi-annular flow. At a fixed intermediate inlet quality (e.g., 0.4), the flow regime would change from churn to semi-annular as min increases. The variation of liquid distribution closely follows the transition of flow regime. Based on the visualization results and force balance analysis, the liquid distribution is mainly determined by the competition between the inertial and buoyancy forces. The force balance determines where liquid goes, and further determines the distribution. Froude number is an appropriate parameter to predict the flow regime. However, it is not good enough to predict the distribution because it does not include the important effects of top pressure.
