Book excerpt: Crashworthiness design is gaining more importance in the automotive industry due to high competition and tight safety norms. Further there is a need for light weight structures in the automotive design. Structural optimization in last two decades have been widely explored to improve existing designs or conceive new designs with better crashworthiness and reduced mass. Although many gradient based and heuristic methods for topology and topometry based crashworthiness design are available these days, most of them result in stiff structures that are suitable only for a set of vehicle components in which maximizing the energy absorption or minimizing the intrusion is the main concern. However, there are some other components in a vehicle structure that should have characteristics of both stiffness and flexibility. Moreover, the load paths within the structure and potential buckle modes also play an important role in efficient functioning of such components. For example, the front bumper, side frame rails, steering column, and occupant protection devices like the knee bolster should all exhibit controlled deformation and collapse behavior. This investigation introduces a methodology to design dynamically crushed thin-walled tubular structures for crashworthiness applications. Due to their low cost, high energy absorption efficiency, and capacity to withstand long strokes, thin-walled tubular structures are extensively used in the automotive industry. Tubular structures subjected to impact loading may undergo three modes of deformation: progressive crushing/buckling, dynamic plastic buckling, and global bending or Euler-type buckling. Of these, progressive buckling is the most desirable mode of collapse because it leads to a desirable deformation characteristic, low peak reaction force, and higher energy absorption efficiency. Progressive buckling is generally observed under pure axial loading; however, during an actual crash event, tubular structures are often subjected to oblique impact loads in which Euler-type buckling is the dominating mode of deformation. This undesired behavior severely reduces the energy absorption capability of the tubular structure. The design methodology presented in this paper relies on the ability of a compliant mechanism to transfer displacement and/or force from an input to desired output port locations. The suitable output port locations are utilized to enforce desired buckle zones, mitigating the natural Euler-type buckling effect. The problem addressed in this investigation is to find the thickness distribution of a thin-walled structure and the output port locations that maximizes the energy absorption while maintaining the peak reaction force at a prescribed limit. The underlying design for thickness distribution follows a uniform mutual potential energy density under a dynamic impact event. Nonlinear explicit finite element code LS-DYNA is used to simulate tubular structures under crash loading. Biologically inspired hybrid cellular automaton (HCA) method is used to drive the design process. Results are demonstrated on long straight and S-rail tubes subject to oblique loading, achieving progressive crushing in most cases.

Besides the perspective of reduced weight, design flexibility and low fabrication costs, composite materials offer a considerable potential for lightweight energy absorbing structures; these facts attract the attention of the automotive and aircraft industry owing to the increased use of composite materials in various applications, such as frame rails used in the apron construction of a car body and the subfloor of an aircraft, replacing the conventional materials used. Our monograph is intended to provide an introduction to this relatively new topic of structural crashworthiness for professional engineers. It will introduce them to terms and concepts of it and acquaint them with some sources of literature about it. We believe that our survey constitutes a reasonably well-balanced synopsis of the topic.

Collaboration matching and the selection of optional structures with different bionic principles considering the multiple attribute evaluation index and engineering preference information have become an urgent problem. This paper proposes a parameter reduction-based indifference threshold-based attribute ratio analysis method under an interval-valued neutrosophic soft set (IVNS-SOFT) to obtain the weight vector of an evaluation indicator system for the selection of bionic thin-wall structures, which can avoid the problem of an inadequate subjective evaluation and reduce redundant parameters. An IVNS-SOFT-based multi-attributive border approximation area comparison (MABAC) method is proposed to obtain an optimal alternative, which can quantify uncertainty explicitly and handle the uncertain and inconsistent information prevalent in the expert system. Subsequently, an application of five bio-inspired thin-wall structures is applied to demonstrate that this proposed method is valid and practical. Comparative analysis, sensitivity analysis, and discussion are conducted in this research. The results show that this study provides an effective tool for the selection of bionic thin-wall structures.

Book excerpt: This thesis presents the research using finite element (FE) modeling and simulations to design crashworthy structures and roadside safety devices. In the work of crashworthiness optimization of foam-filled, thin-walled columns, nonlinear FE simulations were performed to obtain the energy absorptions and crushing forces of single- and triple-cell columns under quasi-static axial loading. Response surface models were created for the specific energy absorptions and mean crushing forces with respect to the tube geometry and foam density for the composite columns. The response surface models were then used in the optimization of single- and triple-cell columns with hexagonal cross-sections. The interactions between the tube and foam of the composite columns, as well as the corner effect in the triple-cell columns, were discussed. The FE modeling and simulations were also used in the development of a retrofit design of a cable median barrier (CMB), a common roadside safety device used on U.S. highways. With the objective of reducing vehicle under-riding of the CMB on a sloped median, full-scale FE simulations were performed on the current CMB design and five proposed retrofit designs. Based on analyses of the simulation results, a new retrofit design was proposed and evaluated using FE simulations and its performance was compared to the current design. The work in this thesis demonstrates the advantages of FE modeling and simulations in crashworthiness and roadside safety applications.
