As a result of the demand for simple, continuous air barriers systems, Spray Polyurethane Foam (SPF) has become a popular choice among design professionals and contractors alike. It is a versatile material that can be applied to either interior or exterior wall systems, providing a useful combination of water, air, and water vapor penetration resistance. However, because the product is essentially fabricated on site by the installer, differences in mixture proportions, thicknesses, ambient and substrate temperatures, moisture or humidity conditions, and other factors can result in dramatic variations in the physical properties of the material, as well as the behavior and performance of the system. One of the most significant problems experienced recently in the use of SPF for air barriers is short and long term shrinkage variations in the foam system, particularly when applied to the exterior of the building. Such shrinkage can result in damage to flashings, closures, and terminations in exterior veneer systems. This document explores the potential causes of excessive shrinkage in SPF systems, the physical changes that can cause the problem, and best practice measures to minimize the potential for significant problems during installation.

Book excerpt: Spray polyurethane foam (SPF) insulation increases building energy efficiency by reducing conductive and convective heat losses through the building envelope and is used in both new construction and retrofit applications. Health complaints relating to emissions from SPF installations have spurred a joint industry and federal effort to develop standard methods to quantify airborne emissions from SPF. As part of this effort, the Consumer Product Safety Commission (CPSC) tasked the National Institute of Standards and Technology (NIST) with developing testing and measurement protocols to determine the quantities and properties of compounds released from SPF, such as amine catalysts and aldehydes, as it is applied in residential settings. Specifically, this effort examined if micro-chamber emission results can be used to determine concentrations in indoor environments and to quantify the emissions from a SPF sample that was applied in a potentially non-ideal manner. The data demonstrate that emissions from SPF are chemical, temperature, flow, and foam type dependent. Micro-chamber data can be used to compare chemical emission profiles from various foams, but micro-chamber emission rates for flame retardants cannot be directly applied to full scale emissions in a building. The results from examining SPF in a residential test home suggest that occupants may be exposed to measureable concentrations of the flame retardant tris (1-chloro-2-propyl) phosphate (TCPP) two years after application of open cell foam. CPSC submitted a SPF sample suggestive of being applied in a non-ideal manner. When the submitted SPF was tested in the micro-chamber, over 17 different chemicals were identified with a spectrum match, seven of which had not been previously identified in literature emitting from other foams. Of the chemicals for which concentrations were quantified in the micro-chamber experiments, triethylenediamine concentrations were the highest. The emission rates of six chemicals were quantified from the SPF. The emission rates of all chemicals except for TCPP decreased in a negative exponential manner. More information on chemicals emitted from SPF in buildings are needed to determine if the tested foam is indeed a misapplied foam. Emission rates in this document apply only to micro-chamber conditions. This data should not be used to predict full-scale emissions until further testing has determined mass transfer parameters.

The purpose of this investigation was to push that development further by testing and comparing the performance of a variety of North American and Scandinavian envelope types that have been used in limited numbers for Passive Houses in those regions. A group of eight envelopes were selected and tested with a number of software analyses: Athena life cycle analysis, WUFI hygrothermal modeling, and THERM and EN ISO 6946 2-D U-value calculations for thermal bridging. Finally, the Passive House Planning Package (PHPP) was used to confirm that the envelopes met Passive House energy performance requirements in a very cold climate using a basic passive solar house design. Although significant variation was found in the performance of these eight envelope types, almost all of them were found capable of meeting the energy efficiency and thermal bridging requirements of the Passive House certification in a very cold climate, while maintaining moisture safety, durability, and significant life-cycle energy and carbon savings. These findings demonstrate that even in cold climates, a variety of envelope types can be used successfully for certified Passive Houses. Envelope types: 1) Advanced 2x6 framing24” on center with interior cross strapping and exterior insulation, insulated with mineral wool, 2) Advanced 2x6 framing24” on center, insulated with high-density spray polyurethane foam and exterior rigid foam, 3) Double 2x4 stud wall with studs 16” on center, insulated with blown cellulose, 4) I-joist (TJI) balloon framing 24” on center, insulated with blown fiberglass, 5) Insulated concrete form wall (ICF), using integral rigid EPS foam insulation, 6) Concrete block wall, insulated with exterior mineral wool, 7) Massivtre/Structural engineered panel (SEP), insulated with exterior rigid foam, and 8) Structural insulated panel (SIP), using integral EPS rigid foam insulation. For comparison, a base option was also studied: Standard 2x6 framing 16” on center with fiberglass batt insulation. See Appendix for diagrams of each envelope.
