Book excerpt: Planar-flow melt spinning (PFMS) is a single-stage rapid manufacturing technique for producing thin metal sheets or ribbons. During the processing molten metal flows through a nozzle onto a moving substrate where a puddle is formed. This study focuses on the time dependent behavior of the process and looks at the puddle dynamics during the cast. Understanding how the issues of heat transfer, fluid flow and contacting dynamics influence the quality of the cast ribbon are the primary focus of the study. The commercial acceptance of PFMS requires ribbons to be cast with good quality (e.g. uniform thickness). There are a large range scales that are relevant to the ribbon product. Thickness variations occur on the macro-scale over the length of the cast (50 m). There is a steady decrease in ribbon thickness over the length of the cast. There is also a periodic variation on the length scale of the wheel circumference (2-3 m). Steady mass, momentum and energy balances are used to understand these long lengthscale thickness variations. There are also thickness variations that occur on smaller scales, cm to mm. A periodic thickness variation across the width of the ribbon is a common defect observed in our casting, referred to as the cross-wave defect. The molten metal puddle is subject to capillary vibrations. We find that these oscillations correspond to the cross-wave defect. Motivated by the physics of the cross-wave defect, a more generalized problem of the vibrations of coupled capillary surface is identified. The motions of the puddle are similar to the classical problem of the vibration modes of a 'plucked' sphere. In considering the possible modes of vibration for a droplet confined between two plates, we find a novel vibration mode where the center-of-mass oscillates. This model is extended to account for a droplet confined within a tube, with two sections of the droplet extending from each end. Restricting to quasi-steady interface shapes, we find a translational vibration mode which can occur with lower frequency than the traditional Rayleigh modes. The vibration frequencies are compared to experimental values. (Abstract).

The presence of phase transformation can drive convection in the melt through the liberation of latent heat, the rejection of solute, and the change of density upon freezing. The fluid mechanics itself can playa central role; the phase transformation can be strongly altered by convective transport in the liquid through the modification of the thermal and solutal environment of the solid-liquid interface; these local fields control the freezing characteristics at the interface. The convection can be generated naturally by buoyancy forces arising from gradients of temperature and concentration in the liquid, by density changes upon freezing, and by thermocapillary and solutocapillary forces on liquid-solid interfaces. The interactive coupling between solidification and convection forms the subject of this volume. Such coupled processes are significant on a large range of scales. Among the applications of interest are the manufacture of single crystals, the processing of surfaces using laser or molecular beams, and the processes of soldering and welding. One wants to understand and predict macrosegregation in castings, transport and fractionation in geological and geophysical systems, and heat accumulation in energy redistribution and storage systems. Book excerpt: Planar flow casting (PFC) is a single-stage rapid solidification technique for the production of thin, metallic ribbons. Liquid metal flowing through a small nozzle contacts a copper wheel, serving as a heat sink and encouraging heating rates in excess of 10^5 K/s. Proximity of this nozzle to the wheel recruits capillary forces, holding the liquid metal above the wheel and creating a solidification zone referred to as the puddle. Solidification in the puddle occurs either as crystallization or vitrification (glass formation). Utilized for its ability to produce rapidly solidified glassy alloys in the industrial sector, the academic study of PFC has traditionally focused largely on the production of crystalline metals. The results presented in this work will focus on the processing of an aluminumsilicon crystalline alloy (Al-7Si) and the processing of a noncrystalline nickelphosphorus based alloy (MBF61), elucidating fundamental similarities and differences between the two families of materials. The work in this thesis will highlight the study of crystalline and noncrystalline materials in the PFC process, drawing parallels and differences between these two systems. While crystallization occurs instantaneously at the continuum scale and a clear difference between the solid and liquid phases exists, the vitrification process occurs continuously and the solid and liquid phases are indistinct. Although these processes are fundamentally different, it will be shown in this work (chapter 2) that the formation of glassy and crystalline solids are governed by the same macroscopic physics and exist on the same growth curve. This was determined through knowledge of the heat flow in the casting process, assuming the growth of a solid planar interface. Chapter 3 will show that, despite these processing similarities, fundamental differences in the processing of crystalline and noncrystalline materials exist. Performed through a fluid-flow analysis of the process it is shown that the physics governing fluid flow of the glass former differs from that of a glass former, despite the similarities shown in chapter 2. The knowledge garnered from these chapters was used to develop a computational model for the casting system using the OpenFOAM software package. Chapter 4 will highlight our attempts to utilize the OpenFOAM software package to simulate solidification processes. Although the results are preliminary, chapters 3 and 5 show promise in the ability to simulate the casting process and provide guidance in the production of augmenting the current casting process for the continuous casting of wire directly from the melt. Additional chapters are provided to highlight additional investigations (chapter 6), changes made to the lab (chapter 7), and how to customize an OpenFOAM package for use in the PFC process (appendix B).
