In recent times, there has been a shift from the make-to-stock (mass production) approach to a make-to-order (mass customization) approach and this has brought on a strong emphasis on product variety. Although variety can be included to a product at various phases of production, literature shows that by providing each functional module of the product with several variants, assembly lines provide the most cost-effective approach to achieve high product variety. However, there are certain challenges associated with using assembly lines to achieve product variety. One of these challenges is assembly line balancing. Assembly line balancing is the search for an optimum assignment of tasks, such that given precedence constraints according to pre-defined single or multi objective goal are met. These objectives include reducing the number of stations for a given cycle time or minimizing the cycle time for a given number of stations. Cycle time refers to the amount of time allotted to accomplish a certain process in an assembly process. This deviation from the optimal cycle time is technically referred to as drift. Drift can be negative or positive. Negative drift represents the time span during which an assembly line is idle, due to work being finished ahead of prescribed cycle time. Positive drift, meanwhile, represents time span in which an assembly line exceeds the prescribed cycle time. The problems caused by drift, especially positive drift, is so vast that there is a research niche are dedicated to this study called Assembly Line Balancing Problems. Various authors have proposed numerous solutions for solving assembly line balancing problems created by positive drift. However, there is very little information on optimizing multi model make-to order systems with real time inputs so as to reduce the effects of positive drift. This study looks at how such a system can be optimized by using the case study of a water bottling plant. This is done by initially looking at the literature in the field of assembly line balancing to isolate the research gap this study aims to fill. Secondly, the water bottling plant, described as the case study, is modelled using MATLAB/Simulink. Thirdly, the different optimization methodologies are discussed and applied to the created model. Finally, the optimized model is tested and the results are analysed. The results of this study show that positive drift, which can be a major challenge in a real time multi mixed assembly line, can be reduced by the optimization of assembly lines. The results of this study can also be seen as an addition to the knowledge base of the broader research on mixed model assembly line balancing.

Meeting a desired service level would require high safety stock levels. Cyclical inventory cost is charged to each make-to-stock (MTS) item. These two types of costs lead to an expensive inventory holding policy. However if customer contracts can be revised with positive fulfillment time, there is an opportunity to reduce both types of inventory costs. The positive order fulfillment time allows the manufacturer to reduce safety stock by scheduling production in response to arriving orders and to reduce cyclical inventory cost by converting some items to make-to-order (MTO). This research considers a formal approach to determine a policy to minimize the inventory cost with desired service level and positive order fulfillment time. Our production system is a single server multi-item system with constant order fulfillment time and homogeneous stochastic processing time, hence, it can be modeled as an M/G/1 queue. In addition, the queue operates on a first-come-first-serve (FCFS) scheduling rule. For this type of system, we derive the conditions under which a pure MTO policy can be applied. We also use a mixed-integer nonlinear programming model to determine a combined MTS/MTO policy when pure MTO is not feasible. In terms of this combined MTO/MTS policy, through numerical study we show the percentage of items that will be MTO is dependent on initial system load and the order fulfilment time. We also find out that we expect to save more, from this combined MTO/MTS, facing a system with a small initial load and a long order fulfillment time. Moreover, an item with small arrival rate, large order size mean and large unit time holding cost is more likely to be MTO. This should result in insights for a manufacturer using combined MTS/MTO policy with positive order fulfillment time.

After analyzing sales data it was determined that more titles are selling in larger quantities. For these titles, the current make-to-order model does not represent the optimal manufacturing and fulfillment strategy. This preliminary insight led to the realization that an inventory model that uses demand forecasts and a cost analysis for each title should be used to determine the optimal ordering quantity for qualifying titles, in an initiative called high volume pre-builds. Additionally, an initiative called predictive manufacturing should be used concurrently to provide customer experience improvements to titles that sell in large quantities but do not qualify for high volume pre-builds. The development of a hybrid make-to-stock, make-to-order (MTS-MTO) production optimization model will lead to pre-building between 1.1M and 2.1M retail units per year, but could be scaled upward. Pre-building allows for cost savings through economies of scale in manufacturing and through transportation savings based on inventory placement and network topology. An additional 300K+ annual retail titles will be eligible for predictive manufacturing, which will also benefit from transportation savings. The customer experience improvements alone would make these initiatives worth pursuing even if they were NPV neutral or slightly negative. However, they are a clear win when also considering overall integration and cost savings. These initiatives will drive a lower cost structure for book manufacturing that benefits all stakeholders (Amazon, authors, and customers), which will lead to the continued, rapid growth of POD.

As customers continually submit customized orders, a centralized decision-maker must quickly allocate each order to production facilities with limited but flexible labor, production capacity, and parts availability. In collaboration with a major desktop manufacturing firm, we study these relatively unexplored problems, the firm's solutions to it, and alternate approaches based on mathematical optimization. We develop and analyze three distinct models for these problems which incorporate the firm's data, testing, and feedback, emphasizing realism and usability. The problem is cast as a Dynamic Program with a detailed model of demand uncertainty. Decisions include planning production over time, from a few hours to a quarter year, and determining the appropriate amount of labor at each factory. The objective is to minimize shipping and labor costs while providing superb customer service by producing orders on-time. Because the stochastic Dynamic Program is too difficult to solve directly, we propose deterministic, rolling-horizon, Mixed Integer Linear Programs, including one that uses recently developed affinely-adjustable Robust Optimization techniques, that can be solved in a few minutes. Simulations and a perfect hindsight upper bound show that they can be near-optimal. Consistent results indicate that these solutions offer several hundred thousand dollars in daily cost saving opportunities by accounting for future demand and repeatedly re-balancing factory loads via re-allocating orders, improving capacity utilization, and improving on-time delivery.
