It has been implemented with a variety of materials. This work specifically deals with titanium which, while being a very useful aerospace material, and is commonly used with both superplastic on diffusion bonding. It deals with the forming and bonding of double sheet structures and four sheet structures. There has been a significant amount of both experimental and theoretical work done on diffusion bonding and superplasticity with titanium. However, there has yet to be a definitive and accurate model for diffusion bonding and the effects of more complex sheet formation. Work progressed toward alleviating this knowledge gap. Several models were created with increasing complexity. Work started with more rigorous initial conditions applied to conventional bonding models. Then models were created that used conventional physics but in a freeform way to see how the voids changed without restriction on void shape. Finally, micrographs of voids were digitized and used as inputs into an energy-based phase field simulation that allowed each of the alloying elements to diffusion independently, grain growth, and for the voids to close due to strain energy. Superplasticity modelling was done using finite element methods in two and three dimensions to examine how the four-sheet forms. Research was also done to determine how one can better destructively and non-destructively test diffusion bonded specimens. The results of all this showed that while superplasticity and diffusion bonding are complex subjects there is a lot of information to gain through experiments and modelling of the process.

Book excerpt: The present research study introduces a process system approach for the superplastic forming process (SPF). The material of the study is the Al-Cu-Li alloy Weldalite$\rm\sp{TM}$ 049 (W049); the alloy is a member of the Al-Li alloy family, which has been of great interest to the aerospace industry due to its high strength-to-weight ratios. The study consisted of two phases: experimental and numerical. The experimental investigation was directed towards the development of an understanding of the superplastic flow behavior of W049. This was achieved through superplastic uniaxial constant true strain rate testing. The data generated from these tests was used to generate process maps for W049 which correlate the processing conditions to the formability and the developed microstructure. Pans and cones were formed, as part of the experimental study, to evaluate the effect of post forming heat treatments on the service properties of the alloy and to be used in verifying the numerical model. The results of the investigation showed that the activation energy was a function of the strain rate. Also, the developed microstructure, together with the analyzed process kinetics, indicate that dynamic recrystallization and grain boundary sliding are the dominant mechanisms for superplastic deformation in W049. In the numerical study, the superplastic forming process is modeled using the finite element code ABAQUS. The results showed good agreement with the experimental findings.

The specific geometry was selected and formed at PNL, and the experimental results, such as forming time and thickness at specific locations, were provided for comparisons with numerical predictions. Furthermore, comparisons between the ORNL simulation results, using elasto-plastic analysis, and PNL's results, using rigid-plastic flow analysis, were performed.
