The current state and trend of the research, methods in vogue related to the failure analysis, and long-term behavior and life prediction of EBCITBC systems are reported. Also, the perceived failure mechanisms, variables, and related uncertainties governing the EBCITBC system life are summarized. A combined heat transfer and structural analysis approach based on the oxidation kinetics using the Arrhenius theory is proposed to develop a life prediction model for the EBC/TBC systems. Stochastic process-based reliability approach that includes the physical variables such as gas pressure, temperature, velocity, moisture content, crack density, oxygen content, etc., is suggested. Book excerpt: Recent interest in environmental/thermal barrier coatings (EBC/TBCs) has prompted research to develop life-prediction methodologies for the coating systems of advanced high-temperature ceramic matrix composites (CMCs). Heat-transfer analysis of EBC/TBCs for CMCs is an essential part of the effort. It helps establish the resulting thermal profile through the thickness of the CMC that is protected by the EBC/TBC system. This report documents the results of a one-dimensional analysis of an advanced high-temperature CMC system protected with an EBC/TBC system. The one-dimensional analysis was used for tradeoff studies involving parametric variation of the conductivity; the thickness of the EBC/TBCs, bond coat, and CMC substrate; and the cooling requirements. The insight gained from the results will be used to configure a viable EBC/TBC system for CMC liners that meet the desired hot surface, cold surface, and substrate temperature requirements.

Ceramic matrix composites (CMCs) are the most promising material to revolutionize gas turbine hot section materials technology because of their excellent high-temperature properties. Rapid surface recession due to volatilization by water vapor is the Achilles heel of CMCs. Environmental barrier coatings (EBCs) is an enabling technology for CMCs, since it protects CMCs from water vapor. The first CMC component entered into service in 2016 in a commercial engine, and more CMC components are scheduled to follow within the next few years. One of the most difficult challenges to CMC components is EBC durability, because failure of EBC leads to a rapid reduction in CMC component life. Key contributors to EBC failure include recession, oxidation, degradation by calcium-aluminum-magnesium silicates (CMAS) deposits, thermal and thermo-mechanical strains, particle erosion, and foreign object damage (FOD). Novel EBC chemistries, creative EBC designs, and robust processes are required to meet EBC durability challenges. Engine-relevant testing, characterization, and lifing methods need to be developed to improve EBC reliability. The aim of this Special Issue is to present recent advances in EBC technology to address these issues. In particular, topics of interest include but are not limited to the following: • Novel EBC chemistries and designs; • Processing including plasma spray, suspension plasma spray, solution precursor plasma spray, slurry process, PS-PVD, EB-PVD, and CVD; • Testing, characterization, and modeling; • Lifing.

The coating sintering and interface damage were assessed by monitoring the real-time thermal conductivity changes during the laser heat-flux tests and by examining the microstructural changes after the tests. The coating failure mechanisms are discussed based on the cyclic test results and are correlated to the sintering, creep, and thermal stress behavior under simulated engine temperature and heat flux conditions. Book excerpt: The development of low conductivity and high temperature capable thermal barrier coatings requires advanced testing techniques that can accurately and effectively evaluate coating thermal conductivity under future high-performance and low-emission engine heat-flux conditions. In this paper, a unique steady-state CO2 laser (wavelength 10.6 microns) heat-flux approach is described for determining the thermal conductivity and conductivity deduced cyclic durability of ceramic thermal and environmental barrier coating systems at very high temperatures (up to 1700 C) under large thermal gradients. The thermal conductivity behavior of advanced thermal and environmental barrier coatings for metallic and Si-based ceramic matrix composite (CMC) component applications has also been investigated using the laser conductivity approach. The relationships between the lattice and radiation conductivities as a function of heat flux and thermal gradient at high temperatures have been examined for the ceramic coating systems. The steady-state laser heat-flux conductivity approach has been demonstrated as a viable means for the development and life prediction of advanced thermal barrier coatings for future turbine engine applications.

Book excerpt: Novel high-temperature experiments were conducted in ordered to address some of the most critical life-limiting issues facing woven melt-infiltrated, silicon carbide (SiC) fiber-reinforced SiC ceramic matrix composites (CMCs) as well as protective thermal and environmental barrier coatings (T/EBC). Heating of specimens was achieved using laser-based approaches that simulate the high heat-flux thermal gradient environments that these materials will be subjected to in service. Specialized non-destructive evaluation (NDE) and inspection techniques were developed to investigate damage modes and material response. First, in order to examine the capabilities of utilizing the emerging technique of electrical resistance (ER) measurement for use in high temperature mechanical testing in SiC/SiC CMCs, the temperature dependent ER response of several systems was determined. A model was developed to establish the contribution to overall ER from the individual composite constituents and applied thermal gradient. Then, elevated temperature tensile tests were performed to characterize the damage of composite materials to localized stress concentrations. Further experiments were done to assess the differences in damage mechanisms and retained tensile strength properties of uncoated SiC/SiC CMCs and EBC-CMC systems after prolonged exposure to high pressure, high velocity water vapor containing environments. Differences in damage modes were described using ER monitoring and post-test inspection. Localized strain fields were measured using a novel digital image correlation (DIC) technique and stress-dependent matrix crack accumulation was monitored using in-situ modal acoustic emission (AE). Coupled AE and thermography measurements were also used to describe failure of protective ceramic coatings due to the life-limiting case of thermal cyclic loading. Due to the complex nature of T/EBC failure, the decrease in coating life and durability due to thermal stress concentrations and degradation via molten calcium-magnesium-aluminosilicate (CMAS) infiltration was also examined. Finally, the use of ER measurements for damage characterization was extended to the complex case of creep and stress-rupture of damaged and undamaged composites as well as the dramatic increase in stress-rupture life to SiC/SiC CMCs from environmental barrier coatings. Post-test microscopy was performed to further explain differences in material response and damage morphology.
