Book excerpt: This thesis is to investigate the machining surface roughness by using acoustic emission (AE) method. The objectives of this project is to acquire AE data of the experiment by operating milling process, to study the correlation of AE parameter with work piece surface roughness (R) and to cluster AE data by using time domain analysis such as global statistical parameter and clustering method for online machining condition monitoring. In order to done this experiment, there is method to be taken. Firstly is the experimental setup. Computational Numerical Control (CNC) milling machine will be use through this project conduct the face milling. Machining parameter set for depth of cut, cutting speed and feed rate. Surface roughness being measure by using perthometer. USBwin for AE Node used for data acquisition. The material used is Hayness 188 alloy and carbide-coated as the cutting tool. Before experiment is started, the AE system need to be tested by using pencil break test to check whether AE system can receive AE signals properly. When lead of pencil break, it will generate as equal as AE signals emit during experiment. For data analysis, AE signal can be cluster based on surface roughness. For clustering analysis, it is related to its signal properties. Method used to cluster the signals is global statistical parameter such as root mean square (RMS), skewnes, kurtosis, peak value and variance. Based on experiment data, the pattern of AE parameter with time domain analysis can be concluded by clustering method. The analysis shows that AE signals data can be cluster by global statistical parameter according to its surface roughness measurement. Between all global statistical parameter, we can see that peak value, RMS and variance can show the significant pattern on clustering. As the project is success, data collected surface roughness monitoring can be made and be used in industry. So, this method can be use as an alternative method in industry to decrease the time used and the cost needed.

Acoustic emission has been proposed and evaluated for a variety of sensing tasks as well as for use as a technique for quantitative studies of manufacturing processes. This paper discusses some of the motivations and requirements for sensing in automated or untended machining processes as well as reviews the research on acoustic emission (AE) sensing of tool condition (wear and fracture) in machining. The background for AE generation in metal cutting and its relationship to the condition of the cutting tool for single and multiple point tools (turning and milling) is presented. Research results will be summarized relating to the sensitivity of AE signals to process changes, AE signal sensitivity to tool condition in turning and milling for wear and fracture, AE signal processing methodologies for feature extraction including time series modeling to remove influences of machining conditions on wear tracking and AE sensor fusion using neural networks for process monitoring with several sensors.

Book excerpt: This research focused on the monitoring catastrophic failure event in milling process using acoustic emission. Acoustic Emission (AE) is a naturally occurring phenomenon whereby external stimuli, such as mechanical loading, generate sources of elastic waves. AE occurs when a small surface displacement of a material is produced. This occurs due to stress waves generated when there is a rapid release of energy in a material, or on its surface. The wave generated by the AE source will be used to stimulate and capture AE in inspection, quality control, system feedback, process monitoring and others. In this thesis, the acoustic emission will be studied by carrying out experiments (milling) on the work piece and determine the material properties also dynamics of machines using acoustic emission detector. There are three cutting speeds and five conditions of depth of cut chosen for the experiments. The depths of cut and cutting speed are generated in the experiments and an acoustic emission sensor detects the acoustic emission signals and transfers it to the acoustic emission software. Then, the software generates the signals into RMS signal. Data taken from the software are plotted into a graph of RMS versus depth of cut. The experiment continued to determine the properties of materials using Inverted Microscopes (IM). Pictures of anomalies of the cutting tool, work piece and chipping have been taken from inverted microscope for observation and compared with acoustic emission graph (RMS). After that, the result of graph and figure are detail explained. Then, conclusion and recommendation has been made. Finally, a stable combination of machining parameter (spindle speed and depth of cut) is proposed and applied during milling process in order to reduce the failures in the milling process.

Book excerpt: "This study addresses depth-of-cut detection and tool-workpiece engagement using an acoustic emission monitoring system during milling machining for a deposited material. Online detection of depth-of-cut presents many technical difficulties. Researchers have used various types of sensors and methods to assess the depth-of-cut and surface errors. Due to the strong correlation between acoustic emission and cutting depth during the depth end milling process, it is useful to forecast the depth-of-cut from the acoustic emission signal. This work used regression analysis to model and detect the depth-of-cut. The experiments were carried out on a Fadal vertical 5-Axis computer numerical control machine using a carbide end-mill tool, and a piezoelectric sensor (Kistler 8152B211) was used to acquire the acoustic emission signal. A National Instruments real-time system, combined with a National Instruments LabVIEW graphical development environment, was used as a data acquisition system. A series of experiments were conducted to create a depth-of-cut model. The inputs were used to predict depth-of cut are the identified root mean square of the acoustic emission, spindle speed, feed rate, and tool status. The effects of these inputs were evaluated using a fractional factorial design-of-experiment approach"--Abstract, leaf iii.
