Book excerpt: Research over the last several years has established the effectiveness of acoustic emission (AE) based sensing methodologies for machine condition analysis and process monitoring. Acoustic emission has been proposed and evaluated for a variety of sensing tasks as well as for use as a technique for quantitative studies of manufacturing processes. This paper discusses some of the motivations and requirements for sensing in automated or untended machining processes as well as reviews the research on acoustic emission (AE) sensing of tool condition (wear and fracture) in machining. The background for AE generation in metal cutting and its relationship to the condition of the cutting tool for single and multiple point tools (turning and milling) is presented. Research results will be summarized relating to the sensitivity of AE signals to process changes, AE signal sensitivity to tool condition in turning and milling for wear and fracture, AE signal processing methodologies for feature extraction including time series modeling to remove influences of machining conditions on wear tracking and AE sensor fusion using neural networks for process monitoring with several sensors.

Book excerpt: Wood processing industries have continuously developed and improved technologies and processes to transform wood to obtain better final product quality and thus increase profits. Abrasive machining is one of the most important of these processes and therefore merits special attention and study. The objective of this work was to design, develop, evaluate, and demonstrate a process monitoring and control system for use in the abrasive machining of wood and wood based products. The system developed increases the life of the belt by detecting (using process monitoring sensors) and removing (by cleaning) the abrasive loading during the machining process. This study focused on belt abrasive machining processes and included substantial background work, which provided a solid base understanding of the behavior of the abrasive, and the different ways that the abrasive machining process can be monitored. In addition, the background research showed that the abrasive belts can effectively be cleaned by the appropriate cleaning technique. The process monitoring and control system developed included data acquisition (information from the sensors), signal analysis, and belt cleaning actions as required which were integrated and continuously monitored during the abrasive machining process. A control system was created on LabView® version 8.2 from National Instruments (www.ni.com) that integrates the monitoring process and the actions required depending on the abrasive machining process conditions. Thus, the system is able to acquire information from the optical sensor to detect loading and activate the cleaning system. The system designed continuously monitors the condition of the abrasive belt by using an acoustic emission sensor and alerts the operator of the status of the belt (green, yellow and red lights indicate optimal, medium and poor belt condition). In this study, experiments were designed and conducted on AISI 52100 steel to determine the effects of using different cutting fluids in Surface Grinding. The grinding parameters varied were wheel speed, feed, depth of cut and type of cutting fluid. The grinding responses studied here were Acoustic Emission (AE) Signals, Normal and Tangential Forces on the workpiece surface, Grinding Temperature and Surface Roughness. Potential of Acoustic Emission technique as a tool to provide efficient real-time knowledge and monitoring of the grinding process, is tested in this research. AERMS values were used to analyses the process characteristics. This paper proposes four different statistical models for predicting Grinding Temperature, Force, Acoustic Emission (AERMS) and Roughness, based on grinding parameters. This research concludes that the selection of Cutting Fluids influence the Surface finish, AE signals, Temperature and grinding Forces measured. Further, prediction of surface roughness during the grinding process using AE signal monitoring is demonstrated in this work.
