Available in PDF, EPUB and Kindle. Book excerpt: The analysis of the solidification curve for the traditional cases of equilibrium and normal non-equilibrium solidification has been extended to include computation for a binary alloy of any phase diagram. An additional case, taking into account diffusion within the solid phase, has been analyzed to give a solidification curve sensitive to the mode of solidification, in particular the size of the solidification element. Expressions have also been derived for each of the three solidification cases in order to compute the rate of solid formation, the interface and average compositions of each phase, the rate of change of the composition with the progress of the solidification, and the relation of the amount of non-equilibrium phase to the size of the solidification element. Numerical analysis was used to calculate the change of the concentration profile on a microscale within a dendrite, due to diffusion within the solid. Apparatus and control equipment were designed and assembled for controlled ingot solidification. In addition to the extended solidification heats described below, the equipment permits (a) interrupted solidification, (b) isothermal solidification, (c) programmed solidification, (d) unidirectional solidification, (e) solidification under vibration, and (f) solidification with stirring.

Book excerpt: In order to study the formation of the solidification structure including the columnar-toequiaxedtransition (e.g., CET) under the influence of ultrasound, a 2-zone furnace system and an ultrasonic equipment were built and utilized. The 2-zone furnace system consists of an induction furnace with a top coil and a bottom coil, a graphite crucible, and. a water-cooled chill block located at the bottom of the crucible. By controlling both the top and bottom coil output power independently, the furnace can create various temperature gradients and cooling rates in different regions of the graphite crucible. The ultrasound Nb probe was inserted at the top of the crucible. The top of the crucible was also thermally insulated. Temperature measurements were performed at different locations in the crucible. The effects of ultrasound on the microstructure formation during solidification of A356 alloy was studied. A numerical model was developed to simulate the solidification process in the crucible and to assist in developing of solidification maps. In addition, with the help of machine learning techniques, the mutual interaction between Al-Si based alloys content, physical properties and processing parameters have been studied. Quantitative relationship equations and the significance of each key factors were developed and analyzed via machine learning, which helps to better understand the complex nonlinear relationship of alloy composition-physical properties-solidification processing parameters-mechanical performance in cast Al-Si based alloys. In the first chapter, the background of A356 alloy, ultrasonic stirring technology and the application of machine learning technique on metallurgical and materials engineering are introduced. The second chapter describes the methodology of the ultrasonic refining and modification mechanisms as well as several relevant machine learning algorithms that can be applied to study metallic materials. In the third chapter, the ultrasound effects on the formation of the solidification structure of A356 ingots processed via a 2-Zone induction melting furnace are studied. The fourth chapter focuses on modeling of segregation and microstructure evolution during the solidification of A356. Finally, in the fifth chapter a prediction of a quantitative relationship of alloys content-physical properties-processing parameters-mechanical properties using machine learning is performed.

Available in PDF, EPUB and Kindle. Book excerpt: Semi-solid metal (SSM) processing, as a viable alternative manufacturing route to those of conventional casting and forging, has not yet been fully exploited despite nearly half a century since its introduction to the metal industry. The slow pace of adopting SSM routes may be due to various reasons, including capital costs, profit margins, and, most importantly, the lack of detailed analysis of various SSM processes in open literature to confidently establish their advantages over more conventional routes. Therefore, the SSM community must disseminate their findings more effectively to generate increased confidence in SSM processes in the eyes of our industrial leaders. As such, we have embarked on the task to invite the leaders in SSM research to share their findings in a Special Issue dedicated to semi-solid processing of metals and composites. SSM processing takes advantage of both forming and shaping characteristics usually employed for liquid and solid materials. In the absence of shear forces, the semi-solid metal has similar characteristics to solids, i.e., easily transferred and shaped; by applying a defined force, the viscosity is reduced and the material flows like a liquid. These unique dual characteristics have made SSM routes attractive alternatives to conventional casting on an industrial scale. With the intention of taking full advantage of SSM characteristics, it is crucial to understand SSM processing, including topics such as solidification and structural evolution, flow behavior through modelling and rheology, new processes and process control, alloy development, and properties in general. This Special Issue focuses on the recent research and findings in the field with the aim of filling the gap between industry and academia, and to shed light on some of the fundamentals of science and technology of semi-solid processing.

Available in PDF, EPUB and Kindle. Book excerpt: This portion of the program was conducted for the purpose of developing a predictive model of heat flow and solidification for aluminum alloys produced under the high cooling rate conditions achievable in atomization processes. It is a combined experimental and theoretical study of the relationship between the important solidification variables (e.g. cooling rate, temperature gradients, interface shape and velocity, supercooling and transformation kinetics) and the structure of rapidly solidified aluminum alloy powders. This report covers that portion of the investigations which addressed the characterization of the thermal history of rapid solidification in metal droplets, and its effects on powder microstructure. The main effort was focused on modelling the heat flow during solidification, and relationships were established between the atomization parameters, the growth kinetics, the interface velocity and undercooling, and other important variables. Numerical solutions based on the enthalpy model were developed, and their results compared to the trends predicted from the Newtonian model. The analysis covered situations of isothermal solidification at the melting temperature, as well as those where significant undercoolings are necessary for nucleation and growth. The implications of single vs. multiple nucleation were also discussed. The concepts developed from the heat flow analysis were coupled to microstructural observations in Aluminum alloy powders, mostly in the submicron size range. It was shown that reducing the particle size decreases the extent of segregation, promotes multiple nucleation and the formation of twins during solidification.
