Book excerpt: Recent advancements in manufacturing of light-weight structures have caused high interest in industries toward magnesium alloys because of its excellent properties such as specific strength, low density, and fatigue strength. Application of magnesium in the vehicle structure saves energy and reduces gas emission which consequently improves the performance of the vehicle. Magnesium alloys have low corrosion resistance and high tendency to corrode in humid and aqueous environments. The results of recent research show that cold spray coating of pure aluminum powder results in significant improvement in magnesium corrosion. However when tested under cyclic loads, the coated samples developed surface cracks and delamination. Which lead to highly localized corrosion damages underneath of the cracks or any discontinuity in the components. The early cracking was attributed to the low fatigue resistance of pure aluminum. The results of two new approaches in enhancing the corrosion fatigue life of coated magnesium are presented in this thesis. First, an aluminium alloy coating powder with the higher fatigue strength was selected for coating. Al-7075 powder, with average particle size of twenty microns have successfully been coated on AZ31B samples with highly densed, low porosity coated layer. The coating was performed using nitrogen gas at 400oC temperature, and gas pressure of 200 psi. Electrostatic painting was then applied. Result of tests in the corrosive atmosphere of 3.5 % of NaCl solution as well as rotating fatigue test in corrosive environment will be presented. Improvement of fatigue resistance of cold spray coated samples and corrosion-fatigue resistance of cold spray coated, e-painted samples are studied in this thesis.

However due to their high chemical activity, magnesium and magnesium alloys have unsatisfactory corrosion resistance and high tendency to corrode in humid and aqueous environments. Although alloying elements provides some improvement in magnesium against corrosion, further protection for these alloys is needed against the corrosion in different corrosive environments. Aluminum powder cold spray is a new coating technology with very promising results in corrosion protection of magnesium alloys. The effect of applying pure aluminum cold spray coating on wrought AZ31B Mg alloy from the corrosion and corrosion fatigue point of view is studied. This research comprises two parts. The first part is studying the corrosion behavior of AZ31B cold spray coated and uncoated coupons by performing an accelerated corrosion testing in a corrosion chamber. The results for both types of coupons have been compared to each other. The second part of this research is to study the fatigue strength by rotating bending machine of stress relieved and stress relieved/coated specimens in salt water environment. S-N curves for the two groups of specimens were plotted. After the analysis and comparison of all the testing results, it was revealed that pure Al cold spray coating considerably improved the corrosion resistance of Mg alloy AZ31B in 5% NaCl fog environment. The microstructural analysis revealed the presence of some secondary phases which act as a cathode and accelerate the corrosion of the anode, Mg alloy. Comparison of corrosion-fatigue S-N curves of stress relieved and stress relieved/coated specimens show fatigue life reduction after cold spray coating to a maximum percentage of 87.6%. The reason for that is the fact that the pure Al powder has much lower ultimate tensile strength than Mg alloy AZ31B. This fact will lead to an earlier crack on the Al coating surface during the fatigue cycles, from which the electrolyte will penetrate to the Mg substrate and cause a localize corrosion and failure.

Book excerpt: In this research, an innovative surface engineering process, ultrasonic nanocrystal surface modification (UNSM), was used to process a 7075-T651 aluminum alloy. It was observed that UNSM led to better surface finish, higher surface hardness, and the generation of an oxide layer on the surface of this alloy, in addition to beneficial compressive residual stresses in the near-surface region. Rotating-bending fatigue tests showed that UNSM processing significantly improved the fatigue performance of 7075-T651 aluminum alloy in both the low-cycle fatigue regimes and high-cycle fatigue regimes. Besides, the oxides that formed in the surface layer after UNSM treatment were found to prevent pitting corrosion of 7075-T651 aluminum alloy in a 3.5 wt% NaCl solution. Therefore, the fatigue performance of the UNSM-treated samples did not deteriorate after corrosion in a 3.5 wt% NaCl solution. These results demonstrate that UNSM is a robust surface modification method that can improve the rotating-bending fatigue resistance and pre-corrosion fatigue resistance of the 7075-T651 aluminum alloy. Furthermore, the fatigue life extension of the pre-damaged 7075-T651 aluminum alloy through UNSM treatment was investigated for the first time. It was found that the fatigue life of 7075-T651 aluminum alloy deteriorates after being immersed in a corrosion solution. However, UNSM treatment significantly recovered the fatigue life of the pre-corroded samples. Removal of corroded surface layer, the introduction of work-hardened surface region and compressive residual stress by UNSM treatment played a compelling role in the restoration of fatigue life of the pre-damaged sample. This result indicated that UNSM is a feasible method for rejuvenation of corrosion-damaged 7075-T651 aluminum alloy. UNSM also showed its powerful effectiveness to rejuvenate pre-fatigued 7075-T651 aluminum alloy.
