Book excerpt: The Gearbox Reliability Collaborative (GRC) investigates root causes of wind turbine gearbox premature failures and validates design assumptions that affect gearbox reliability using a combined testing and modeling approach. Knowledge gained from the testing and modeling of the GRC gearboxes builds an understanding of how the selected loads and events translate into internal responses of three-point mounted gearboxes. This paper presents some testing and modeling results of the GRC research during Phase 1 and 2. Non-torque loads from the rotor including shaft bending and thrust, traditionally assumed to be uncoupled with gearbox, affect gear and bearing loads and resulting gearbox responses. Bearing clearance increases bearing loads and causes cyclic loading, which could contribute to a reduced bearing life. Including flexibilities of key drivetrain subcomponents is important in order to reproduce the measured gearbox response during the tests using modeling approaches.

To help minimize gearbox failures, in 2007 the National Renewable Energy Laboratory (NREL) initiated the Gearbox Reliability Collaborative (GRC), which consists of manufacturers, owners, researchers, and consultants. Based on all the lessons learned from the past five years, the GRC has now produced a new and improveddesign, which is projected to yield an operating lifetime of 12 years, more than triple that of the previous redesigned gearbox. The GRC findings will result in increased gearbox reliability and an overall reduction in the cost of wind energy.

Book excerpt: Most turbines in the market today follow a modular configuration comprised of a main shaft, gearbox, high speed shaft, and generator. The gearbox has the important task of increasing the slow rotor speeds to meet the electromechanical requirements of the electromechanical. These gearboxes are commonly composed of a planetary stage and several parallel shaft stages. The planetary, or epicyclical, design of the gearbox is a feature of the design that has many advantages compared to the traditional parallel shaft arrangement. Among these are that higher gear ratios can be achieved in a single stage, they are capable to carrying higher loads, and they require less space than the traditional parallel shaft arrangement. For this reason, planetary gearboxes they are commonly used in the first stage of the wind turbine gearboxes. However, planetary stages are more complex than the typical parallel shaft arrangement, and can be affected by deflection in the planet carrier, annulus deformations and bearing clearances. Unanticipated levels of these motions can reduce their life expectancy. This paper gives a brief overview of a subset of the experimental efforts, data, and analysis of the GRC project focusing on the planet carrier deformation.
