Book excerpt: The residual stress distribution introduced by shot peening (SP) in the deformed surface layer of Ti-6Al-4V and (TiB+TiC)/Ti-6Al-4V were simulated and studied via the three-dimensional (3D) finite element dynamic analysis and the experimental validation. The program of ANSYS/LS-DYNA was utilized, and the 3D homogeneous and inhomogeneous models were set up. The homogeneous model was established for simulating SP process on Ti-6Al-4V. The influence of three important parameters, the shot balls' size, shot velocity and coverage rate on residual stress distribution were investigated. Numerical simulation results showed that these parameters contributed different effects on SP treatment. Using a simplified method, an inhomogeneous model for simulating SP process on (TiB+TiC)/Ti-6Al-4V was set up. The max tensile and compressive residual stress (CRS) was +1155 and −1511 MPa, respectively. Based on this stress distribution, the beneficial effect of reinforcements was indicated during deformation, retarding the damage to the matrix and keeping the adverse tensile stresses in the reinforcements. In order to verify the results of simulation, the residual stress distribution along depth was measured by X-ray diffraction (XRD) method. The residual stress distribution by experiments was agreed with the simulated results, which verified the availability of 3D finite element dynamic analysis.

Book excerpt: High strength-to-density ratio, high corrosion resistance and superior biocompatibility are the main advantages of Ti-6Al-4V (Ti64), making it a long been favored titanium alloy for aerospace and biomedical applications. Designing titanium components to last longer and refurbishing of aged ones using surface treatments have become a desirable endeavor considering high environmental damage, difficulty in casting, scarcity and high cost associated with this metal. Among mechanical surface treatments, Deep Cold Rolling (DCR) has been shown to be a very promising process to improve fatigue life by introducing a deep compressive residual stress and work-hardening in the surface layer of components. This process has shown to be superior compared with other surface treatment methods as it yields a better surface quality and induces a deeper residual stress profile which can effectively be controlled through the process parameters (i.e. ball diameter, rolling pressure and feed). However, residual stresses induced through this process at room temperature are generally relaxed upon exposure of the components to elevated operating temperatures. In this work, high-fidelity Finite Element (FE) models have been developed to simulate the DCR process in order to predict the induced residual stresses at room temperature and their subsequent relaxation following exposure to temperature increase. Accuracy of the developed models has been validated using experimental measurements available in the literature. A design optimization strategy has also been proposed to identify the optimal process parameters to maximize the induced beneficial compressive residual stress on and under the surface layer and thus prolong the fatigue life. Conducting optimization directly on the developed high-fidelity FE model is not practical due to high computational cost associated with nonlinear dynamic models. Moreover, responses from the FE models are typically noisy and thus cannot be utilized in gradient based optimization algorithms. In this research study, well-established machine learning principles are employed to develop and validate surrogate analytical models based on the response variables obtained from FE simulations. The developed analytical functions are smooth and can efficiently approximate the residual stress profiles with respect to the process parameters. Moreover the developed surrogate models can be effectively and efficiently utilized as explicit functions for the optimization process. Using the developed surrogate models, conventional (one-sided) DCR process is optimized for a thin Ti64 plate considering the material fatigue properties, operating temperature and external load. It is shown that the DCR process can lead to a tensile balancing residual stress on the untreated side of the component which can have a detrimental effect on the fatigue life. Additionally, application of conventional DCR on thin geometries such as compressor blades can cause manufacturing defects due to unilateral application of the rolling force and can also lead to thermal distortion of the part due to asymmetric profile of the induced residual stresses. Double-sided deep rolling has been shown as a viable alternative to address those issues since both sides of the component are treated simultaneously. The process induces a symmetric residual stress which can be further optimized to achieve a compressive residual stress on both sides of the component. For this case, a design optimization problem is formulated to improve fatigue life in high stress locations on a generic compressor blade. All the optimization problems are formulated for multi-objective functions to achieve most optimal residual stress profiles both at room temperature as well as elevated temperature of 450°C. A hybrid optimization algorithm based on combination of sequential quadratic programming (SQP) technique with stochastic based genetic algorithm (GA) has been developed to accurately catch the global optimum solutions. It has been shown that the optimal solution depends on the stress distribution in the component due to the external load as well as the operating temperature.

Book excerpt: In metal matrix composites (MMCs) residual stresses developing during the cool-down process after consolidation due to mismatch in thermal expansion coefficients between the ceramic fibers and metal matrix have been predicted using finite element analysis. Conventionally, unit cell models (UCMs) consisting of a quarter fiber surrounded by the matrix material have been developed for analyzing this problem. Such models have successfully predicted the stresses at the fiber-matrix interface. However, experimental work to measure residual stresses has always been on surfaces far away from the interface region. In this paper, models based on the conventional unit cell (one quarter fiber), one fiber, two fibers, four-plys, and eight-plys have been analyzed. In addition, using the element birth/death options available in the FEM code, the surface layer removal process that is conventionally used in the residual stress measuring technique has been simulated in the model. Such layer removal technique allows us to determine the average surface residual stress after each layer is removed and a direct comparison with experimental results are therefore possible. The predictions are compared with experimental results of a unidirectional composite with Ti-24Al-11Nb as matrix material reinforced with SCS-6 fibers.

The first one is characterizing residual stresses (RS) and strain hardening (WH) on the sample surface. The second one is the evolution of RS and WH during fatigue. In order to solve the first problem, this thesis proposes a “simultaneous function method” to measure RS and WH with nanoindentation. Accumulated plastic strain (PP) is used to represent WH. Then, by establishing functions of normalized indentation responses through a series of finite element method (FEM) simulations, normalized indentation responses obtained from nanoindentation experiments can be used to extract RS and PP values, assuming that the constitutive behavior is known. Although the simultaneous function method shows fairly high accuracy from a pure numerical view point, experiments performed on T40 commercial pure titanium are not completely satisfying. However, if the residual stress profile is known, the method can be used to derive the work hardening profile.In order to study the second problem, a series of strain-controlled fatigue tests are performed on Ti-18 alloy. Fatigue specimens of 4 material states, including raw, shot-peened, prestrained and prestrained + shot-peened, were tested under 3 different strain amplitudes over 100 cycles. X-ray diffraction tests on the sample surfaces showed that the RS relaxation and the cyclic softening increase together with the strain amplitude. IIT tests showed that shot-peening may induce a softening of the surface of Ti-18 alloy samples.

This paper presents the first results of a long-term research program that aims to develop quantitative design guidelines for the influence of mechanical surface treatments on the fatigue life of structural lightweight components. To gain a detailed understanding of the effects of mechanical surface treatments on surface roughness, residual stress distribution, and resulting fatigue strength, extensive experimental work as well as accompanying fracture analyses have been performed. Four-point rotating bending tests and alternating torsional tests were performed on a Ti-6Al-4V titanium alloy. Both smooth and notched specimen geometries were investigated. The heat-treated and machined specimens were subjected to a shot peening process with varying shot intensities within the recommendations of the MIL-S-13165C and MIL-P-81985 specifications. It was observed that shot peening can result in both an improvement as well as a deterioration in fatigue strength, depending on the shot peening intensity and the type of loading. For the assessment of the fatigue failure mechanisms, detailed investigations of the surface layer were included in the research program.
