Book excerpt: The mechanical behavior of thermal barrier coated (TBC) systems under the influence of combined thermal and mechanical cyclic loading has been studied using a prototype experimental configuration that simulates realistically the operational conditions within a gas turbine. This study has demonstrated that the failure mechanisms of TBC systems under thermomechanical fatigue (TMF) conditions depend on the range of applied mechanical strain and on the phase angle between thermal and mechanical loading. The results highlight the importance of proper design of TMF experiments so that the failure mechanisms activated and studied during the experiments are the mechanisms responsible for the failure of TBC systems under service conditions.

Book excerpt: Ceramic thermal barrier coatings will play an increasingly important role in future gas turbine engines because of their ability to effectively protect the engine components and further raise engine temperatures. Durability of the coating systems remains a critical issue with the ever-increasing temperature requirements. Thermal conductivity increase and coating degradation due to sintering and phase changes are known to be detrimental to coating performance. There is a need to characterize the coating thermal fatigue behavior and temperature limit, in order to potentially take full advantage of the current coating capability. In this study, thermal conductivity and cyclic fatigue behaviors of plasma-sprayed ZrO(sub 2)-8wt%Y(sub 2)O(sub 3) thermal barrier coatings were evaluated under high temperature, large thermal gradient and thermal cycling conditions. The coating degradation and failure processes were assessed by real-time monitoring of the coating thermal conductivity under the test conditions. The ceramic coating crack initiation and propagation driving forces and failure modes under the cyclic thermal loads will be discussed in light of the high temperature mechanical fatigue and fracture testing results.

Book excerpt: This book highlights the failure theories and evaluation techniques of thermal barrier coatings, covering the thermal-mechanical–chemical coupling theories, performance and damage characterization techniques, and related evaluations. Thermal barrier coatings are the key thermal protection materials for high-temperature components in advanced aeroengines. Coating spallation is a major technical bottleneck faced by researchers. The extremely complex microstructure, diverse service environments, and failure behaviors bring challenges to the spallation analysis in terms of the selective use of mechanical theories, experimental methods, and testing platforms. In the book, the authors provide a systematic summary of the latest research and technological advances and present their insights and findings in the past couple of decades. This book is not only suitable for researchers and engineers in thermal barrier coatings and related fields but also a good reference for upper-undergraduate and postgraduate students of materials science and mechanics majors.

Book excerpt: In the present study, the mechanisms of fatigue crack initiation and propagation, and of coating failure, under thermal loads that simulate diesel engine conditions, are investigated. The surface cracks initiate early and grow continuously under thermal low cycle fatigue (LCF) and high cycle fatigue (HCF) stresses. It is found that, in the absence of interfacial oxidation, the failure associated with LCF is closely related to coating sintering and creep at high temperatures. Significant LCF and HCF interactions have been observed in the thermal fatigue tests. The fatigue crack growth rate in the ceramic coating strongly depends on the characteristic HCF cycle number, N̂ sub HCF, which is defined as the number of HCF cycles per LCF cycle. The crack growth rate is increased from 0.36 micrometer/LCF cycle for a pure LCF test to 2.8 micrometers/LCF cycle for a combined LCF and HCF test at NĤ sub HCF about 20,000. A surface wedging model has been proposed to account for the HCF crack growth in the coating systems. This mechanism predicts that HCF damage effect increases with increasing surface temperature swing, the thermal expansion coefficient and the elastic modulus of the ceramic coating, as well as with the HCF interacting depth. A good agreement has been found between the analysis and experimental evidence.

Book excerpt: Thick thermal barrier coating systems in a diesel engine experience severe thermal low cycle fatigue (LCF) and high cycle fatigue (HCF) during engine operation. In the present study, the mechanisms of fatigue crack initiation and propagation, as well as of coating failure, under thermal loads which simulate engine conditions, are investigated using a high power CO2 laser. In general, surface vertical cracks initiate early and grow continuously under LCF and HCF cyclic stresses. It is found that in the absence of interfacial oxidation, the failure associated with LCF is closely related to coating sintering and creep at high temperatures, which induce tensile stresses in the coating after cooling. Experiments show that the HCF cycles are very damaging to the coating systems. The combined LCF and HCF tests produced more severe coating surface cracking, microspallation and accelerated crack growth, as compared to the pure LCF test. It is suggested that the HCF component cannot only accelerate the surface crack initiation, but also interact with the LCF by contributing to the crack growth at high temperatures. The increased LCF stress intensity at the crack tip due to the HCF component enhances the subsequent LCF crack growth. Conversely, since a faster HCF crack growth rate will be expected with lower effective compressive stresses in the coating, the LCF cycles also facilitate the HCF crack growth at high temperatures by stress relaxation process. A surface wedging model has been proposed to account for the HCF crack growth in the coating system. This mechanism predicts that HCF damage effect increases with increasing temperature swing, the thermal expansion coefficient and the elastic modulus of the ceramic coating, as well as the HCF interacting depth. Therefore, the evaluation of various environmental factors in applying new TBCs is essential. Understanding the mechanisms for degradation which occur in comprehensive environments plays an important role in preventing it and improving the lifetime performance. The development of novel coating techniques can also have a significant impact on lifetime performance as they can alter the microstructure of the coating and alter the various properties resulting from it. This Special Issue presents an original research paper that reports the development of novel TBCs, particularly the application of advanced deposition techniques and novel materials.

Book excerpt: Ceramic thermal barrier coatings (TBC) on internally cooled metallic turbine blades give a potential for increasing the turbine gas inlet temperatures in a range of 50-150°C. Since, at higher gas inlet temperatures the remaining lifetime of the blade after failure of the TBC is extremely short, reliable lifetime prognosis for TBCs in service is required. A lifetime assessment concept is presented which is based on realistic thermal and mechanical fatigue (TMF) testing. To achieve short testing times with the TMF test rig kinetic damages, depending on the time at high temperature, are imposed separately so that a TMF cycle lasts about 1% of real service cycles. Substrate materials failed in TMF tests due to fatigue cracks. The fatigue load entailing failure of the substrate at the proposed design life determines the maximal cyclic strain of the ceramic TBC and was therefore chosen for TMF tests on TBC-coated specimens. TBCs in 'as coated' condition survived the required load alternations without any cracks, which implies that the premature failure of TBCs in service is due to interacting kinetic damage mechanisms.

Book excerpt: The global increase in air travel will require commercial vehicles to be more efficient than ever before. Advanced engine hot section materials are a key technology required to keep fuel consumption and emission to a minimum in next-generation gas turbines. Ceramic matrix composites (CMCs) are the most promising material to revolutionize gas turbine hot section materials technology because of their excellent high‐temperature properties. Rapid surface recession due to volatilization by water vapor is the Achilles heel of CMCs. Environmental barrier coatings (EBCs) is an enabling technology for CMCs, since it protects CMCs from water vapor. The first CMC component entered into service in 2016 in a commercial engine, and more CMC components are scheduled to follow within the next few years. One of the most difficult challenges to CMC components is EBC durability, because failure of EBC leads to a rapid reduction in CMC component life. Key contributors to EBC failure include recession, oxidation, degradation by calcium‐aluminum‐magnesium silicates (CMAS) deposits, thermal and thermo‐mechanical strains, particle erosion, and foreign object damage (FOD). Novel EBC chemistries, creative EBC designs, and robust processes are required to meet EBC durability challenges. Engine-relevant testing, characterization, and lifing methods need to be developed to improve EBC reliability. The aim of this Special Issue is to present recent advances in EBC technology to address these issues. In particular, topics of interest include but are not limited to the following: • Novel EBC chemistries and designs; • Processing including plasma spray, suspension plasma spray, solution precursor plasma spray, slurry process, PS-PVD, EB-PVD, and CVD; • Testing, characterization, and modeling; • Lifing.
