However, the extraction and use of energy has an impact on the environment. The industrial sector accounts for a large share of the global final energy use and greenhouse gas (GHG) emissions. The largest source of industrial GHG emissions is energy use. The production and processing of aluminium is energy- and GHG-intensive, and uses significant amounts of fossil fuels and electricity. At the same time, the global demand for aluminium is predicted to rise significantly by the year 2050. Improved energy efficiency is one of the most important approaches for reducing industrial GHG emissions. Additionally, improved energy efficiency in industry is a competitive advantage for companies due to the cost reductions that energy efficiency improvements yield. The aim of this thesis was to study improved energy efficiency in the individual companies and the entire supply chains of the aluminium industry. This included studying energy efficiency measures, potentials for energy efficiency improvements and energy savings, and which factors inhibit or drive the work to improve energy efficiency. The aim and the research questions were answered by conducting a literature review, focus groups, questionnaires and calculations of effects on primary energy use, GHG emissions, and energy and CO2 costs. This thesis identified several energy efficiency measures that can be implemented by the individual companies in the aluminium industry and the aluminium casting foundries. The individual companies have large potentials for improving their energy efficiency. Energy efficiency measures within the electrolysis process have significant effects on primary energy use, GHG emissions, and energy and CO2 costs. This thesis showed that joint work between the companies in the supply chains of the aluminium industry is needed in order to achieve further energy efficiency improvements compared to the companies only working on their own. The joint work between the companies in the supply chain is needed to avoid sub-optimisation of the total energy use throughout the entire supply chain. Better communication and closer collaboration between all the companies in the supply chain are two of the most important aspects of the joint work to improve energy efficiency. An energy audit for the entire supply chain could be conducted as a first step in the joint work between the companies in the supply chains. Another important aspect is to increase the use of secondary aluminium or remelted material waste rather than primary aluminium. The companies in the Swedish aluminium industry and the aluminium casting foundries have come some way in their work to improve energy efficiency within their own facilities. However, the results in this thesis indicate that cost-effective technology and improved management can, in total, save 126–185 GWh/year in the Swedish aluminium industry and 8–15 GWh/year in the Swedish aluminium casting foundries. This thesis identified several demands regarding economics, product quality and performance, and environment placed on the companies and products in the supply chains that affect energy use and work to improve energy efficiency. These demands can sometimes counteract each other, and some demands are more important to meet than improving energy efficiency. This implies that improving the energy efficiency of the supply chains as well as designing products so they are energy-efficient in their use phase can sometimes be difficult. The results in this thesis indicate that it would be beneficial if the companies reviewed these demands to see whether any of them could be changed. Both the economic aspects and demands from customers and authorities were shown to be important drivers for improved energy efficiency in the supply chains. However, placing demands on energy-efficient production and a company’s improved energy efficiency would require those placing the demands to have deeper knowledge compared to demanding green energy, for example. Requiring a company to implement an energy management system to ensure active work to improve energy efficiency would be easier for the customer than demanding a certain level of energy efficiency in the company’s processes. Additionally, energy audits and demands on conducted energy audits could act as drivers for improved energy efficiency throughout the supply chains. This thesis showed that the most important barriers to improved energy efficiency within the individual companies include different types of risks as well as the cost of production disruption, complex production processes and technology being inappropriate at the site. Similar to the supply chains, important drivers for improved energy efficiency within the individual companies were shown to be economic aspects and demands from customers and authorities. However, the factors that are most important for driving the work to improve energy efficiency within the individual companies include the access to and utilisation of knowledge within the company, corporate culture, a longterm energy strategy, networking within the sector, information from technology suppliers and energy audits. Industrin står för en stor andel av den globala slutliga energianvändningen och de globala utsläppen av växthusgaser. Den största källan till industriella växthusgasutsläpp är energianvändning. Produktionen och bearbetningen av aluminium är energiintensiv och har stora utsläpp av växthusgaser och använder betydande mängder fossila bränslen och elektricitet. Samtidigt beräknas efterfrågan på aluminium öka avsevärt globalt till år 2050. Energieffektivisering är ett av de viktigaste medlen för att minska industriella växthusgasutsläpp. Dessutom är energieffektivisering inom industrin en konkurrensfördel för företagen på grund av de minskade kostnader som energieffektivisering medför. Syftet med den här avhandlingen var att studera hur energianvändningen kan bli effektivare i de enskilda företagen och hela försörjningskedjorna i aluminiumindustrin. Detta inkluderade att studera energieffektiviseringsåtgärder, potentialer för energieffektivisering och energibesparing samt vilka faktorer som hindrar eller driver arbetet med energieffektivisering. Syftet och frågeställningarna besvarades genom litteraturstudier, fokusgrupper, enkäter samt beräkningar av påverkan på primärenergianvändning, växthusgasutsläpp och energi- och koldioxidkostnader. Denna avhandling identifierade flera energieffektiviseringsåtgärder som kan genomföras av de enskilda företagen inom aluminiumindustrin och aluminiumgjuterierna. De enskilda företagen har stora potentialer för effektivare energianvändning. Energieffektiviseringsåtgärder inom elektrolysen har stor påverkan på primärenergianvändning, växthusgasutsläpp samt energi- och koldioxidkostnader. Om krav ställs på energieffektiv produktion och effektivare energianvändning inom ett företag behöver de aktörer som ställer kraven ha djupare kunskaper jämfört med om de till exempel skulle kräva användandet av grön energi. Ett krav på implementeringen av ett energiledningssystem för att säkerställa ett aktivt arbete med energieffektivisering skulle vara lättare för kunden att ställa än att kräva en viss energieffektiviseringsnivå i leverantörens processer. Dessutom kan energikartläggningar och krav på genomförda energikartläggningar fungera som drivkrafter för energieffektivisering i försörjningskedjorna. Denna avhandling visade att de viktigaste hindren mot energieffektivisering inom de enskilda företagen är olika typer av risker samt kostnader för produktionsstörningar, komplexa produktionsprocesser och att tekniken inte är applicerbar inom anläggningen. I likhet med försörjningskedjorna uppkom de ekonomiska aspekterna och krav från kunder och myndigheter som viktiga drivkrafter för energieffektivisering inom de enskilda företagen. Book excerpt: As a net shape process, die casting is intrinsically efficient and improvements in energy efficiency are strongly dependent on design and process improvements that reduce scrap rates so that more of the total consumed energy goes into acceptable, usable castings. A casting that is distorted and fails to meet specified dimensional requirements is typically remelted but this still results in a decrease in process yield, lost productivity, and increased energy consumption. This work focuses on developing, and expanding the use of, computer modeling methods that can be used to improve the dimensional accuracy of die castings and produce die designs and machine/die setups that reduce rejection rates due to dimensional issues. A major factor contributing to the dimensional inaccuracy of the casting is the elastic deformations of the die cavity caused by the thermo mechanical loads the dies are subjected to during normal operation. Although thermal and die cavity filling simulation are widely used in the industry, structural modeling of the die, particularly for managing part distortion, is not yet widely practiced. This may be due in part to the need to have a thorough understanding of the physical phenomenon involved in die distortion and the mathematical theory employed in the numerical models to efficiently model the die distortion phenomenon. Therefore, two of the goals of this work are to assist in efforts to expand the use of structural modeling and related technologies in the die casting industry by 1) providing a detailed modeling guideline and tutorial for those interested in developing the necessary skills and capability and 2) by developing simple meta-models that capture the results and experience gained from several years of die distortion research and can be used to predict key distortion phenomena of relevance to a die caster with a minimum of background and without the need for simulations. These objectives were met. A detailed modeling tutorial was provided to NADCA for distribution to the industry. Power law based meta-models for predicting machine tie bar loading and for predicting maximum parting surface separation were successfully developed and tested against simulation results for a wide range of machines and experimental data. The models proved to be remarkably accurate, certainly well within the requirements for practical application. In addition to making die structural modeling more accessible, the work advanced the state-of-the-art by developing improved modeling of cavity pressure effects, which is typically modeled as a hydrostatic boundary condition, and performing a systematic analysis of the influence of ejector die design variables on die deflection and parting plane separation. This cavity pressure modeling objective met with less than complete success due to the limits of current finite element based fluid structure interaction analysis methods, but an improved representation of the casting/die interface was accomplished using a combination of solid and shell elements in the finite element model. This approximation enabled good prediction of final part distortion verified with a comprehensive evaluation of the dimensions of test castings produced with a design experiment. An extra deliverable of the experimental work was development of high temperature mechanical properties for the A380 die casting alloy. The ejector side design objective was met and the results were incorporated into the metamodels described above. This new technology was predicted to result in an average energy savings of 2.03 trillion BTU's/year over a 10 year period. Current (2011) annual energy saving estimates over a ten year period, based on commercial introduction in 2009, a market penetration of 70% by 2014 is 4.26 trillion BTU's/year by 2019. The implementation of the R & D will result in the production of sheet with improved formability at high levels of productivity consistency and quality. The proposed R & D involves the following efforts: (1) Design and build continuous in-line annealing equipment for plant-scale trials; (2) Carry out plant-scale trials at Commonwealth Aluminum Corp.'s (CAC) plant in Carson; (3) Optimize the processing variables utilizing a metallurgical model for the kinetics of microstructure and texture evolution during thermo-mechanical processing; (4) Determine the effects of processing variables on the microstructure, texture, mechanical properties, and formability of aluminum sheet; (5) Develop design parameters for commercial implementation; and (6) Conduct techno-economic studies of the recommended process equipment to identify impacts on production costs. The research and development is appropriate for the domestic industry as it will result in improved aluminum processing capabilities and thus lead to greater application of aluminum in various industries including the automotive market. A teaming approach is critical to the success of this effort as no single company alone possesses the breadth of technical and financial resources for successfully carrying out the effort. This program will enable more energy efficient aluminum sheet production technology, produce consistent high quality product, and have The proposal addresses the needs of the aluminum industry as stated in the aluminum industry roadmap by developing new and improved aluminum processes utilizing energy efficient techniques. The effort is primarily related to the subsection on Rolling and Extrusion with the R & D to address energy and environmental efficiencies in aluminum manufacturing and will provide significant energy, environmental and economic benefits thus benefiting a broad cross-section of the aluminum industry. The results from this project will have a positive impact on improving efficiencies in other areas of aluminum processing including Casting and in the Finished Products Sector of the roadmap Continuous casting (CC) leads to 25% energy savings in the production of aluminum sheet products compared to conventional DC casting as it does away with the intermediate steps of DC cast ingots and homogenization of the ingots and substituting it with a continuous casting process which goes directly into the hot rolling mill. The results of the proposed research will enable further applications of continuous casting technology. The aim here is to develop a continuous in line anneal process that will replace the existing batch type techniques thereby resulting in a continuous uni-directional movement of material from cast to final product. The goal of this multi-partner R & D project is to develop energy-efficient and optimized thermomechanical processing for the production of continuous cast 5000 series aluminum sheet alloys. Full scale implementation of the proposed effort by the year 2015 could lead to yearly energy savings of 23 trillion Btu and related energy cost savings of $96 million per year for the U.S. aluminum rolled products industry. The major achievements of this project based on the goals and objectives of the project are given.

A reliable process control system must be capable of measuring the process variables, comparing them to the standard or ideal values and making suitable alterations in the process to eliminate any deviation from the ideal. This study attempted to facilitate the development of such a process control system. A two pronged approach was used to achieve this objective. The experimental approach addressed some of the problems in the measurement of process variables. The analytical approach addressed some of the problems in the design of the process and subsequent identification of the ideal process variable values. The experimental approach concentrated on the measurement of in-cavity pressure and thermal characteristics of the die casting process. Kistler direct pressure sensors were evaluated and utilized for cavity pressure measurement during the die casting campaign. Thermal probes using staggered thermocouples were developed and utilized for the simultaneous measurement of die surface temperatures and heat flow rate through the die. The measured thermal and pressure characteristics were related to the injection characteristics measured using the shot control equipment of the Buhler H-250SC die casting machine used in the campaign. The analytical approach concentrated on the verification of the predictions of a computer numerical solidification analysis by comparison with the experimental data obtained as an output of the die casting campaign. Particular attention was paid to the predictions of thermal characteristics like freezing time and die surface temperature. A sensitivity analysis was also performed to determine the effect of changes in individual variables on the predictions of BINORM.
