Book excerpt: Abstract: A computationally efficient load distribution model is proposed for both face-milled and face-hobbed hypoid gears produced by Formate and generate processes. Tooth surfaces are defined directly from the cutter parameters and machine settings. A novel methodology based on the ease-off topography is used to determine the unloaded contact patterns. The proposed ease-off methodology finds the instantaneous contact curves through a surface of roll angles, allowing an accurate unloaded tooth contact analysis in a robust and accurate manner. Rayleigh-Ritz based shell models of teeth of the gear and pinion are developed to define the tooth compliances due to bending and shear effects efficiently in a semi-analytical manner. Base rotation and contact deformation effects are also included in the compliance formulations. With this, loaded contact patterns and transmission error of both face-milled and face-hobbed spiral bevel and hypoid gears are computed by enforcing the compatibility and equilibrium conditions of the gear mesh. The proposed model requires significantly less computational effort than finite elements (FE) based models, making its use possible for extensive parameter sensitivity and design optimization studies. Comparisons to the predictions of a FE hypoid gear contact model are also provided to demonstrate the accuracy of the model under various load and misalignment conditions. The proposed ease-off formulation is generalized next to include various types of tooth surface deviations in the tooth contact analysis. These deviations are grouped in two categories. The proposed ease-off based method is shown to be capable of modeling both global deviations due to common manufacturing errors and heat treat distortions and local deviations due to surface wear. The proposed loaded contact model is combined at the end with a friction model based on a mixed elastohydrodynamic lubrication model to predict the load dependent (mechanical) power losses and efficiency of the hypoid gear pairs. The velocity, radius of curvature and load information predicted by the contact model is input to the friction model to determine the distribution of the friction coefficient along the contact surfaces. At the end, the variations of predicted mechanical efficiency with geometry, surface and lubricant parameters are quantified.

The two differently manufactured spiral bevel gear types were tested in a closed-loop facility at NASA Glenn Research Center. Strain, vibration, and noise testing were completed at various levels of rotational speed and load. Tests were conducted from static (slow-roll) to 12600 rpm and up to 269 N.m (2380 in.lb) pinion speed and load conditions. The tests indicated that the maximum stress recorded at the root locations had nearly the same values, however the stress distribution was different from the toe to the heel. Also. the alternating stress measured was higher for the face-milled pinion than that attained for the face-bobbed pinion (larger minimum stress). The noise and vibration results indicated that the levels measured for the face-bobbed components were less than those attained for the face-milled gears tested.

Book excerpt: Abstract: In this study, a general methodology is proposed for the prediction of friction-related mechanical efficiency losses of gear pairs. This methodology incorporates a gear contact analysis model and a friction coefficient model with a mechanical efficiency formulation to predict the gear mechanical efficiency under typical operating conditions. The friction coefficient model uses a new friction coefficient formula based on a non-Newtonian thermal elastohydrodynamic lubrication (EHL) model. This formula is obtained by performing a multiple linear regression analysis to the massive EHL predictions under various contact conditions. The new EHL-based friction coefficient formula is shown to agree well with measured traction data. Additional friction coefficient formulae are obtained for special contact conditions such as lubricant additives and coatings by applying the same regression technique to the actual traction data. These coefficient of friction formulae are combined with a contact analysis model and the mechanical efficiency formulation to compute instantaneous torque/power losses and the mechanical efficiency of a gear pair at a given position. This efficiency prediction methodology is applied to both parallel axis (spur and helical) and cross-axis (spiral bevel and hypoid) gears. In the case of hypoid gears, both face-milling and face-hobbing processes are considered, and closed-form expressions for the geometric and kinematic parameters required by the efficiency model are derived. The efficiency prediction model is validated by comparing the model predictions to a set of high-speed spur gear efficiency measurements covering several gear design and surface treatment variations. The differences between the predicted efficiency values and the measured ones are consistently within 0.1 percent. Influence of basic gear design parameters, tooth modifications, operating conditions, surface finish and treatments, lubricant properties, and manufacturing and assembly errors on mechanical efficiency of both parallel-axis and cross-axis gears are investigated. At the end, a set of guidelines is provided on how to improve mechanical efficiency of gear pairs through design, surface engineering and lubricant solutions.

The main features of the proposed approach are as follows: (1) The localization of the bearing contact is achieved by the mismatch of the generating surfaces. The bearing contact may be provided in the longitudinal direction, or in the direction across the surface; and (2) The low level of transmission errors is achieved due to application of nonlinear relations between the motions of the gear and the gear head-cutter. Such relations may be provided by application of a CNC machine. The generation of the pinion is based on application of linear relations between the motions of the tool and the pinion being generated. The relations described above permit a parabolic function of transmission errors to be obtained that is able to absorb almost linear functions caused by errors of gear alignment. A computer code has been written for the meshing and contact of the spiral bevel gears with the proposed geometry. The effect of misalignment on the proposed geometry has also been determined. In this application the spiral bevel gears are required to transmit very high torque at high rotational speed. Available experimental data on the operational characteristics for thermal and structural behavior is relatively small in comparison to that found for parallel axis gears. An ongoing test program has been in place at NASA Glenn Research Center over the last ten years to investigate their operational behavior at operating conditions found in aerospace applications. This paper will summarize the results of the tests conducted on face-milled spiral bevel gears. The data from the pinion member (temperature and stress) were taken at conditions from slow-roll to 14400 rpm and up to 537 kW (720 hp). The results have shown that operating temperature is affected by the location of the lubricating jet with respect to the point it is injected and the operating conditions that are imposed. Also the stress measured from slow-roll to very high rotational speed, at various torque levels, indicated little dynamic affect over the rotational speeds tested.
