DOE's NETL aims to reduce contaminants to parts per billion in order to utilize gasification gas streams in fuel cell applications. Even more stringent requirements are expected if the fuel is to be utilized in chemical production applications. Regenerable hydrogen sulfide removal sorbents have been developed at NETL. These sorbents can remove the hydrogen sulfide to ppb range at 316 °C and at 20 atmospheres. The sorbent can be regenerated with oxygen. Reactivity and physical durability of the sorbent did not change during the multi-cycle tests. The sorbent development work has been extended to include the removal of other major impurities, such as HCl and NH3. The sorbents for HCl removal that are available today are not regenerable. Regenerable HCl removal sorbents have been developed at NETL. These sorbents can remove HCl to ppb range at 300 °C to 500 °C. The sorbent can be regenerated with oxygen. Results of TGA and bench-scale flow reactor tests with both regenerable and non-regenerable HCl removal sorbents will be discussed in the paper. Bench-scale reactor tests were also conducted with NH3 removal sorbents. The results indicated that the sorbents have a high removal capacity and good regenerability during the multi-cycle tests. Future emphasis of the NETL coal gasification/cleanup program is to develop multi-functional sorbents to remove multiple impurities in order to minimize the steps involved in the cleanup systems. To accomplish this goal, a regenerable sorbent capable of removing both HCl and H2S was developed. The results of the TGA conducted with the sorbent to evaluate the feasibility of both H2S and HCl sorption will be discussed in this paper.

Book excerpt: Integrated Gasification Combined Cycle (IGCC) with carbon dioxide capture is a promising technology to produce electricity from coal at a higher efficiency than with traditional subcritical pulverized coal (PC) power plants. As with any coal-based technology, however, it is of critical importance to develop efficient techniques to reduce the emissions of its many environmental pollutants, including not only carbon dioxide, but also sulfur and trace metals such as lead or mercury. One potential method to improve the efficiency for IGCC is through the use of solid sorbents that operate at elevated temperatures. Because many of these technologies are in their infancy and have yet to be commercially demonstrated, a strong desire exists to develop methods to critically evaluate these technologies more rapidly and inexpensively than can be done through experiments alone. In this thesis we applied computational techniques to investigate the feasibility of sorbents for the warm temperature removal of two key pollutants, carbon dioxide and mercury. We developed pressure swing adsorption models for the removal of carbon dioxide using both metal oxide and metal hydroxide sorbents and incorporated them into IGCC process simulations in Aspen Plus in order to evaluate the energy penalties associated with using these carbon dioxide capture technologies. We identified the optimal properties of CO2 sorbents for this application. Although warm CO2 capture using solid sorbents could lead to slight efficiency increases over conventional cold cleanup methods, the potential gains are much smaller than previously estimated. In addition, we used density functional theory to screen binary metal alloys, metal oxides, and metal sulfides as potential sorbents for mercury capture. We computed the thermochemistry of 40 different potential mercury sorbents to evaluate their affinity for mercury at the low concentrations and elevated temperatures found in the coal gas stream. We also evaluated the tendency of these sorbent materials to react with major components of the gas stream, such as hydrogen or steam. Finally, we tested the mercury adsorption characteristics of three of the most promising materials experimentally. Our experimental observations showed good qualitative agreement with our density functional theory calculations.

Screening criteria will include, chemical reactivity, stability, and regenerability over the temperature range of 343 C to 538 C. Each formulation will be tested for up to 5 cycles of absorption and regeneration. To prevent sulfation, catalyst additives will be investigated, which would promote a lower ignition of the regeneration. Selected superior formulation will be tested for long term (up to at least 30 cycles) durability and chemical reactivity in the reactor. Zinc oxide based sorbents were prepared and characterized as fresh, sulfided, and regenerated sorbents. Results are presented.

Book excerpt: In chapter 1, the studies focused on the development of novel sorbents for reducing the carbon dioxide emissions at high temperatures. Our studies focused on cesium doped CaO sorbents with respect to other major flue gas compounds in a wide temperature range. The thermo-gravimetric analysis of sorbents with loadings of CaO doped on 20 wt% cesium demonstrated high CO2 sorption uptakes (up to 66 wt% CO2/sorbent). It is remarkable to note that zero adsorption affinity for N2, O2, H2O and NO at temperatures as high as 600 C was observed. For water vapor and nitrogen oxide we observed a positive effect for CO2 adsorption. In the presence of steam, the CO2 adsorption increased to the highest adsorption capacity of 77 wt% CO2/sorbent. In the presence of nitrogen oxide, the final CO2 uptake remained same, but the rate of adsorption was higher at the initial stages (10%) than the case where no nitrogen oxide was fed. In chapter 2, Ca(NO3)2 · 4H2O, CaO, Ca(OH)2, CaCO3, and Ca(CH3COO)2 · H2O were used as precursors for synthesis of CaO sorbents on this work. The sorbents prepared from calcium acetate (CaAc2-CaO) resulted in the best uptake characteristics for CO2. It possessed higher BET surface area and higher pore volume than the other sorbents. According to SEM images, this sorbent shows 'fluffy' structure, which probably contributes to its high surface area and pore volume. When temperatures were between 550 and 800 C, this sorbent could be carbonated almost completely. Moreover, the carbonation progressed dominantly at the initial short period. Under numerous adsorption-desorption cycles, the CaAc2-CaO demonstrated the best reversibility, even under the existence of 10 vol % water vapor. In a 27 cyclic running, the sorbent sustained fairly high carbonation conversion of 62%. Pore size distributions indicate that their pore volume decreased when experimental cycles went on. Silica was doped on the CaAc2-CaO in various weight percentages, but the resultant sorbent did not exhibit better performance under cyclic operation than those without dopant. In chapter 3, the Calcium-based carbon dioxide sorbents were made in the gas phase by flame spray pyrolysis (FSP) and compared to the ones made by standard high temperature calcination (HTC) of selected calcium precursors. The FSP-made sorbents were solid nanostructured particles having twice as large specific surface area (40-60 m2/g) as the HTC-made sorbents (i.e. from calcium acetate monohydrate). All FSP-made sorbents showed high capacity for CO2 uptake at high temperatures (773-1073 K) while the HTC-made ones from calcium acetate monohydrate (CaAc2 · H2O) demonstrated the best performance for CO2 uptake among all HTC-made sorbents. At carbonation temperatures less than 773 K, FSP-made sorbents demonstrated better performance for CO2 uptake than all HTC-made sorbents. Above that, both FSP-made, and HTC-made sorbents from CaAc2 · H2O exhibited comparable carbonation rates and maximum conversion. In multiple carbonation/decarbonation cycles, FSP-made sorbents demonstrated stable, reversible and high CO2 uptake capacity sustaining maximum molar conversion at about 50% even after 60 such cycles indicating their potential for CO2 uptake. In chapter 4 we investigated the performance of CaO sorbents with dopant by flame spray pyrolysis at higher temperature. The results show that the sorbent with zirconia gave best performance among sorbents having different dopants. The one having Zr to Ca of 3:10 by molar gave stable performance. The calcium conversion around 64% conversion during 102-cycle operations at 973 K. When carbonation was performance at 823 K, the Zr/Ca sorbent (3:10) exhibited stable performance of 56% by calcium molar conversion, or 27% by sorbent weight, both of which are less than those at 973 K as expected. In chapter 5 we investigated the performance of CaO sorbents by flame spray pyrolysis at higher temperature with much shorter duration period. Stable high conversions were attained after 40 cycles The results show that the sorbent could reach high CO2 capture capacity, be completely regenerated in short time and be quite stable even at these severe conditions. Several studies were devoted to identify sorbents which could effectively capture CO2 while survive in SO2 atmosphere. From the group of sorbents we checked, a couple of sorbents showed very promising behavior, namely CO2 uptakes higher than 60% (wt/wt sorbent) while they acquired higher than 95% of their original activity/performance characteristics in a short period of time.

Book excerpt: Mixed-metal oxide sorbents, particularly zinc ferrite and zinc titanate, are being developed for use in hot gas cleanup of coal gas in the integrated gasification combined-cycle (IGCC). For the case of moving-bed systems, the pelletized sorbent moves between the absorber and regenerator as it absorbs H2S from coal gas and is regenerated under diluted air. Therefore a mechanically strong and chemically active sorbent is necessary for proper long-term operation of the system. These desired properties depend on the active components in the sorbent, the type and concentration of the binder material, and the sorbent preparation procedure. In the current program, several zinc titanate sorbent formulations have been prepared using a new rounding fabrication procedure, and varying the types of additives/binders (e.g., bentonite and molybdenum) and calcination temperature (1450-1800 °F, 788-982 °C). Comparison with baseline cylindrical formulations was made by measuring attrition resistance, crush strength, thermogravimetric reactivity and bench-scale reactor performance.

Book excerpt: The overall objective of this program is to develop regenerable sorbents for hydrogen sulfide removal from coal-derived fuel gases in the temperature range 343--538 C. Two categories of reactor configurations are being considered: fixed-bed/moving-bed reactors and fluidized-bed (bubbling and circulating) reactors. In addition, a cost assessment and a market plan for large-scale fabrication of sorbents will be developed. As an optional task, a long-term bench-scale testing (100 cycles) of the best fixed-bed/moving-bed and fluidized-bed sorbents will be conducted. The sorbents will have chemical characteristics that permit cyclic regeneration over many cycles without a drastic loss of activity. They must also have physical characteristics that are compatible with the selected reactor, e.g., fixed vs fluidized bed, and which remain acceptable during absorption and regeneration. The sorbents must be capable of reducing the hydrogen sulfide level in the fuel gas to less than 20 ppmv in the specified temperature range and pressures in the range of 1 to 20 atmospheres. The proposed program is divided into several tasks: NEPA Report; Sorbent Preparation; Provision of Bench Unit; Bench Testing; Sorbent Cost Assessment; Topical Report; Market Plan; and Long-Term Testing. Progress on each of these is described.
