Book excerpt: "Femtosecond (fs) laser micro-machining of metals is useful in imparting surface roughness and wettability characteristics to a material. In fact, extensive research has been done to highlight the relationship between the variety of surface topographies and the resulting wettability characteristics. Recent studies have further explained that wettability can also be linked to surface chemistry, but the nature of this relationship is unclear. Since the surface chemistry of a material is dependent on the machining and storage environment, studies into its impact on surface wettability must be carried out in an environment that effectively isolates the materials from contamination. Hence, this thesis details the design, prototyping and construction of a chamber for fs laser micro-machining in controlled environments.Home-made and commercially available chamber designs were analysed according to a number of criteria. Using materials that were readily available, a prototype chamber was designed, assembled and tested to determine the limitations of such an apparatus. The cost-benefit analysis of the designed options and the data collected from prototype testing were used to inform the final design choice. A standard operating procedure (SOP) was also prepared to guide future operators in the use of the prototype and finalized chamber design.During the prototype testing, it became apparent that nanoparticle accumulation in the chamber could occur under certain conditions. Thus, a short study on a novel nanoparticle collection/removal method was conducted. Experiments showed that an electrically charged metal sheet can attract nanoparticles from a surface during laser micro-machining. While there is no indication of a net surface charge on nanoparticles, the results demonstrate that voltage and choice of material affect the volume of nanoparticles collected." --

Since it has wide range of applications in Microelectronics, medical device, aerospace etc., the accuracy of the process is of utmost significance. The current project proposes a machine vision assisted workstation for laser micromachining. The machine vision system not only has the ability to control the Laser path but also has the ability to locate the starting point of machining. The system was designed and developed from basic components, while MATLAB was used to control the laser direction, and to image the specimen. To analyse the limitations of the developed system, a rectangular shape was machined. Subsequently, known magnitudes of translational and rotational movements were given to the specimen. The images of machined area were captured before and after transformation. MATLAB algorithm was used to process the images to find the initial point of machined area on the transformed specimen. The laser beam is then guided to that point and the machining is repeated. The specimen was measured under microscope to find the error between the former and latter machined paths. Translational and angular errors were measured for various transformations. In this study, the challenges and corresponding possible solutions that are encountered in machining complex geometries are addressed. The study proposes mathematical function based and image processing based algorithms to find the machining coordinates and function-based approach was found to be more efficient for complex geometries. Furthermore, the effect of process parameters on the overall quality of the manufacturing are discussed. The COMSOL software was used to model all the effect of laser parameters on the roughness, depth and thickness of machined path. To validate the numerical model, experiments were conducted for different process parameters the results are in good agreement with a simulation results. The simulated model can be used to estimate the effect of the process parameters before the machining. Since the laser beam can be controlled on the geometry of the specimen and the study demonstrates the minimum possible error, this system can be applied to manufacture and repair wide range of microstructures.

Book excerpt: A method and apparatus for micromachining and microdrilling which results in a machined part of superior surface quality is provided. The system uses a near diffraction limited, high repetition rate, short pulse length, visible wavelength laser. The laser is combined with a high speed precision tilting mirror and suitable beam shaping optics, thus allowing a large amount of energy to be accurately positioned and scanned on the workpiece. As a result of this system, complicated, high resolution machining patterns can be achieved. A cover plate may be temporarily attached to the workpiece. Then as the workpiece material is vaporized during the machining process, the vapors condense on the cover plate rather than the surface of the workpiece. In order to eliminate cutting rate variations as the cutting direction is varied, a randomly polarized laser beam is utilized. A rotating half-wave plate is used to achieve the random polarization. In order to correctly locate the focus at the desired location within the workpiece, the position of the focus is first determined by monitoring the speckle size while varying the distance between the workpiece and the focussing optics. When the speckle size reaches a maximum, the focus is located at the first surface of the workpiece. After the location of the focus has been determined, it is repositioned to the desired location within the workpiece, thus optimizing the quality of the machined area.
