Book excerpt: The development of high aspect-ratio, high precision micromachining in silicon or silicon carbide suggests the feasibility of rnicrofabricated, high chamber pressure chemical rocket engines. Such an engine, approximately 20x15x3 mm in size, would produce about three pounds of thrust using 300 sec I sp propellants. As part of the present work, the feasibility of these engines has been investigated and a liquid-cooled, pressure-fed thrust chamber has been designed, fabricated, and tested to evaluate the feasibility of the concept. The results of the tests to date using oxygen and methane as propellants support the feasibility of the concept, producing a maximum thrust of 1 N at a chamber pressure of 12 atm. Given the 1.2 gram mass of the thrust chamber, this corresponds to a thrust-to-weight ratio of 85:1. The characteristic exhaust velocity, c*, a measure of combustion effectiveness, appears to be nearly independent of chamber pressure, indicating that chemical reaction rates are not limiting the combustion. Additionally, when effects of chamber heat loss are included, c* appears to approach its predicted ideal value, indicating that the transport and mixing of propellants in the combustion chamber is of the right order to provide for complete combustion. The thrust chamber was fabricated by etching the required patterns into each side of six 0.5 mm thick silicon wafers, and then diffusion bonding the six wafers together to create the one-piece thrust chamber. A packaging technique is presented to interface high pressure and high temperature fluids to the silicon rocket engine chip. Additionally, initial modelling work has lead to the development of a methodology for mapping the feasible design space of microrocket engines, and for optimizing the performance of such systems given current limitations in microfabrication technology.

Book excerpt: Under NASA Glenn Research Center sponsorship, MIT has developed the concept of micromachined, bipropellant, liquid rocket engines. This is potentially a breakthrough technology changing the cost-performance tradeoffs for small propulsion systems, enabling new applications, and redefining the meaning of the term low-cost-access-to-space. With this NASA support, a liquid-cooled, gaseous propellant version of the thrust chamber and nozzle was designed, built, and tested as a first step. DARPA is currently funding MIT to demonstrate turbopumps and controls. The work performed herein was the second year of a proposed three-year effort to develop the technology and demonstrate very high power density, regeneratively cooled, liquid bipropellant rocket engine thrust chamber and nozzles. When combined with the DARPA turbopumps and controls, this work would enable the design and demonstration of a complete rocket propulsion system. The original MIT-NASA concept used liquid oxygen-ethanol propellants. The military applications important to DARPA imply that storable liquid propellants are needed. Thus, MIT examined various storable propellant combinations including N2O4 and hydrazine, and H2O2 and various hydrocarbons. The latter are preferred since they do not have the toxicity of N2O4 and hydrazine. In reflection of the newfound interest in H2O2, it is once again in production and available commercially. A critical issue for the microrocket engine concept is cooling of the walls in a regenerative design. This is even more important at microscale than for large engines due to cube-square scaling considerations. Experimental results were compared with CFD predictions which suggest that the low thrust coefficient of these devices is due to the overexpansion of gases in the nozzle at the test pressures in combination with the planar extruded nozzle geometry. CFD suggests that at higher chamber pressures the thrust coefficient will approach values up to 90-95 percent of the 1-D ideal case. Experimental values of characteristic exhaust velocity are in agreement with non- adiabatic predictions indicating that combustion is nearly complete. The chamber pressure and thrust limits in the current devices are due to localized failures at bond interfaces in the coolant passages. The potential of the current design is limited to approximately 60 bar by the coolant passage pressure limit, chamber structural limit, and injector manifold pressure limit. Potential liquid propellants for a regeneratively cooled storable bipropellant microrocket engine are examined. The design space for devices using these propellants is explored based on the thermal, structural, and fabrication constraints, and a design for a regeneratively cooled microrocket engine utilizing liquid nitrogen tetroxide and liquid JP-7 as propellants at a vacuum specific impulse of 267 s is presented. Directions for improved specific impulse engines include increasing the engine size by a factor of 2 to 4 and continuing research on hydrogen peroxide as a coolant.

Phase I, Analysis and Design, consisted of detailed studies and tradeoff analyses of general mission/system requirements versus engine assembly parametrics and the development of the overall design approach. Phase II, Design Verification, consisted of component (valve, injector and chamber) fabrication and development testing for the demonstration point design. Phase III, Demonstration, consisted of engine fabrication and demonstration of the point design. While a 100% achievement of all contract goals was elusive within the resources provided, significant advancements in small engine technology were made that prove the feasibility of developing a 0.5 lbF class bipropellant engine. Steady-state durability of 8 hours of firing without failure has been demonstrated, along with a small impulse bit of less than 0.005 + or - 0005 lbF sec. It is reasonable to predict that the same engine that ran 8 hours steady-state will be able to accomplish the 10 hour life goal based on its excellent postfire condition.

This book breaks down disciplinary barriers to set the stage for systems we do not even dream of today. Microsystems have a long history, dating back to the earliest days of mic- electronics. While integrated circuits developed in the early 1960s, a number of laboratories worked to use the same technology base to form integrated sensors. The idea was to reduce cost and perhaps put the sensors and circuits together on the same chip. By the late-60s, integrated MOS-photodiode arrays had been developed for visible imaging, and silicon etching was being used to create thin diaphragms that could convert pressure into an electrical signal. By 1970, selective anisotropic etching was being used for diaphragm formation, retaining a thick silicon rim to absorb package-induced stresses. Impurity- and electrochemically-based etch-stops soon emerged, and "bulk micromachining" came into its own.
