Book excerpt: Presently available technologies for control of engine NOx are not applicable to diesel engines and numerous research projects are in progress in both the U.S. and Japan to find a practical method of catalytically reducing NOx in diesel exhaust. This report describes the laboratory scale testing of two possible methods of doing this. Tests were done with gas mixtures which simulated diesel exhaust. Of the two NOx control methods tested, one was found unpromising while the other gave promising results when propane was used as the NOx reducing agent. Since, however, the results with diesel fuel as the reducing agent were not promising, further development did not seem justified. It appears likely that the need to use diesel fuel as the NOx reductant in any practical system will be an issue in the other research projects now ongoing.

Book excerpt: DOE project DE-PS26-00NT40758 has developed very active, lean exhaust, NOx reduction catalysts that have been tested on the discovery system, laboratory reactors and engine dynamometer systems. The goal of this project is the development of effective, affordable NOx reduction catalysts for lean combustion engines in the US light duty vehicle market which can meet Tier II emission standards with hydrocarbons based reductants for reducing NOx. General Motors (prime contractor) along with subcontractors BASF (Engelhard) (a catalytic converter developer) and ACCELRYS (an informatics supplier) carried out this project which began in August of 2002. BASF (Engelhard) has run over 16,000 tests of 6100 possible catalytic materials on a high throughput discovery system suitable for automotive catalytic materials. Accelrys developed a new database informatics system which allowed material tracking and data mining. A program catalyst was identified and evaluated at all levels of the program. Dynamometer evaluations of the program catalyst both with and without additives show 92% NOx conversions on the HWFET, 76% on the US06, 60% on the cold FTP and 65% on the Set 13 heavy duty test using diesel fuel. Conversions of over 92% on the heavy duty FTP using ethanol as a second fluid reductant have been measured. These can be competitive with both of the alternative lean NOx reduction technologies presently in the market. Conversions of about 80% were measured on the EUDC for lean gasoline applications without using active dosing to adjust the C:N ratio for optimum NOx reduction at all points in the certification cycle. A feasibility analysis has been completed and demonstrates the advantages and disadvantages of the technology using these materials compared with other potential technologies. The teaming agreements among the partners contain no obstacles to commercialization of new technologies to any potential catalyst customers.

Book excerpt: Diesel vehicles are continually being regulated each year by tighter restrictions on exhaust emissions. Nitrogen Oxides (NOx) form one of the more difficult emissions to control. Urea based selective catalytic reduction (SCR) of NOx emissions is an evolving technology that has seen widespread implementation on over the road vehicles. However, this technology requires an on-board reductant to function properly. Hydrocarbon based SCR (HC-SCR) technology eliminates the need for an additional on-board liquid by using diesel fuel as the reductant. A review of aftertreatment systems including HC-SCR is provided in this work. This review is followed by an experimental investigation of an HC-SCR aftertreatment system fitted to a marine diesel engine. A model of the HC-SCR outlet NOx concentration is developed and validated for several operating conditions. A sensitivity analysis of the model parameters is performed, demonstrating the most influential model parameters. A controller is successfully implemented in simulation and in the laboratory environment.

Book excerpt: The research conducted in this program significantly increased the knowledge and understanding in the fields of plasma physics and chemistry in diesel exhaust, the performance and characteristics of multifunctional catalysts in diesel exhaust, and the complexities of controlling a combination of such systems to remove NOx. Initially this program was designed to use an in-line plasma system (know as a plasma assisted catalyst system or PAC) to convert NO --> NO2, a more catalytically active form of nitrogen oxides, and to crack hydrocarbons (diesel fuel in particular) into active species. The NO2 and the cracked hydrocarbons were then flowed over an in-line ceramic NOx catalyst that removed NO2 from the diesel exhaust. Even though the PAC system performed well technically and was able to remove over 95% of NOx from diesel exhaust the plasma component proved not to be practical or commercially feasible. The lack of practical and commercial viability was due to high unit costs and lack of robustness. The plasma system and its function was replaced in the NOx removal process by a cracking reforming catalyst that converted diesel fuel to a highly active reductant for NOx over a downstream ceramic NOx catalyst. This system was designated the ceramic catalyst system (CCS). It was also determined that NO conversion to NO2 was not required to achieve high levels of NOx reduction over ceramic NOx catalyst if that catalyst was properly formulated and the cracking reforming produced a reductant optimized for that NOx catalyst formulation. This system has demonstrated 92% NOx reduction in a diesel exhaust slipstream and 65% NOx reduction from the full exhaust of a 165 hp diesel engine using the FTP cycle. Although this system needs additional development to be commercial, it is simple, cost effective (does not use precious metals), sulfur tolerant, operates at high space velocities, does not require a second fluid be supplied as a reductant, has low parasitic loss of 2-3% and achieves high levels of NOx reduction. This project benefits the public by providing a simple low-cost technology to remove NOx pollutants from the exhaust of almost any combustion source. The reduction of NOx emissions emitted into the troposphere provides well documented improvement in health for the majority of United States citizens. The emissions reduction produced by this technology helps remove the environmental constraints to economic growth.

Book excerpt: Abstract: A systematic nonlinear control methodology for urea-SCR systems applicable for light-to-heavy-duty Diesel engine platforms in a variety of on-road, off-road, and marine applications is developed and experimentally validated in this dissertation. Urea selective catalytic reduction (urea-SCR) systems have been proved of being able to reduce more than 90% of Diesel engine-out NOx emissions and have been favored by the automotive industry in recent years. Urea-SCR systems utilize ammonia, converted from 32.5% aqueous urea solution (AdBlue) injected at upstream of the SCR catalyst, as the reductant for NOx reductions. Because ammonia is considered a hazardous material, urea injection should be systematically controlled to avoid undesired tailpipe ammonia slip while achieving a sufficient level of SCR NOx reduction. The novelty of the control methodology is to regulate the ammonia storage distribution along the axial direction of a SCR catalyst to a staircase profile and thus to simultaneously realize high NOx reduction efficiency and low ammonia emissions. To achieve this control objective, several relevant subjects are studied, including: 1) aftertreatment system control-oriented modeling, 2) online NOx sensor ammonia cross-sensitivity correction, 3) SCR catalyst ammonia coverage ratio estimation, as well as 4) adaptive urea dosing controller design. A unique SCR system which consists of a urea injector and two SCR catalysts connected in-series with several NOx and NH3 sensors is used for the study of the proposed urea-SCR control methodology. Such a SCR system is integrated with a state-of-the-art Diesel engine and aftertreatment system (DOC-DPF). The US06 test cycle experimental results show the proposed control methodology, in comparison to a conventional control strategy, is capable of improving the SCR NOx reduction by 63% and reducing the tailpipe ammonia slip amount by 74%. The contributions of this research to the art include: 1) A novel, efficient, and generalizable urea-SCR dosing control methodology; 2) Diesel engine-DOC-DPF NO/NO2 ratio control-oriented models and observer-based estimations; 3) SCR catalyst ammonia coverage ratio estimation methods; 4) An online correction approach for NOx sensor ammonia cross-sensitivity elimination; and 5) An improved SCR control-oriented model.
