Book excerpt: Simultaneous removal of SO2 and NO(subscript x) using a regenerable solid sorbent will constitute an important improvement over the use of separate processes for the removal of these two pollutants from stack gases and possibly eliminate several shortcomings of the individual SO2 and NO(subscript x) removal operations. The work done at PETC and the DOE-funded investigation of the investigators on the sulfation and regeneration of alumina-supported cerium oxide sorbents have shown that they can perform well at relatively high temperatures (823-900 K) as regenerable desulfurization sorbents. Survey of the recent literature shows that addition of copper oxide to ceria lowers the sulfation temperature of ceria down to 773 K, sulfated ceria-based sorbents can function as selective SCR catalysts even at elevated temperatures, SO2 can be directly reduced to sulfur by CO on CuO-ceria catalysts, and ceria-based catalysts may have a potential for selective catalytic reduction of NO(subscript x) by methane. These observations indicate a possibility of developing a ceria-based sorbent/catalyst which can remove both SO2 and NO(subscript x) from flue gases within a relatively wide temperature window, produce significant amounts of elemental sulfur during regeneration, and use methane for the selective catalytic reduction of NO(subscript x). The objective of this research is to conduct kinetic and parametric studies of the selective catalytic reduction of NO(subscript x) with NH3 and CH4 over alumina-supported cerium oxide and copper oxide-cerium oxide sorbent/catalysts; investigate SO2 removal at lower temperatures by supported copper oxide-cerium oxide sorbents; and investigate the possibility of elemental sulfur production during regeneration with CO or with CH4-air mixtures.

Upon thermal regeneration and condensation of water vapor, CO2 is released in a concentrated form that is suitable for reuse or sequestration. During the research project described in this report, the technical feasibility and economic viability of a thermal-swing CO2 separation process based on dry, regenerable, carbonate sorbents was confirmed. This process was designated as RTI's Dry Carbonate Process. RTI tested the Dry Carbonate Process through various research phases including thermogravimetric analysis (TGA); bench-scale fixed-bed, bench-scale fluidized-bed, bench-scale co-current downflow reactor testing; pilot-scale entrained-bed testing; and bench-scale demonstration testing with actual coal-fired flue gas. All phases of testing showed the feasibility of the process to capture greater than 90% of the CO2 present in coal-fired flue gas. Attrition-resistant sorbents were developed, and these sorbents were found to retain their CO2 removal activity through multiple cycles of adsorption and regeneration. The sodium carbonate-based sorbents developed by RTI react with CO2 and water vapor at temperatures below 80 C to form sodium bicarbonate (NaHCO3) and/or Wegscheider's salt. This reaction is reversed at temperatures greater than 120 C to release an equimolar mixture of CO2 and water vapor. After condensation of the water, a pure CO2 stream can be obtained. TGA testing showed that the Na2CO3 sorbents react irreversibly with sulfur dioxide (SO2) and hydrogen chloride (HCl) (at the operating conditions for this process). Trace levels of these contaminants are expected to be present in desulfurized flue gas. The sorbents did not collect detectable quantities of mercury (Hg). A process was designed for the Na2CO3-based sorbent that includes a co-current downflow reactor system for adsorption of CO2 and a steam-heated, hollow-screw conveyor system for regeneration of the sorbent and release of a concentrated CO2 gas stream. An economic analysis of this process (based on the U.S. Department of Energy's National Energy Technology Laboratory's [DOE/NETL's] 'Carbon Capture and Sequestration Systems Analysis Guidelines') was carried out. RTI's economic analyses indicate that installation of the Dry Carbonate Process in a 500 MW{sub e} (nominal) power plant could achieve 90% CO2 removal with an incremental capital cost of about $69 million and an increase in the cost of electricity (COE) of about 1.95 cents per kWh. This represents an increase of roughly 35.4% in the estimated COE - which compares very favorable versus MEA's COE increase of 58%. Both the incremental capital cost and the incremental COE were projected to be less than the comparable costs for an equally efficient CO2 removal system based on monoethanolamine (MEA).

These sorbents can remove over 90% of SO 2 and 70+% of NO x while generating no wastes, reducing energy consumption, and producing valuable by-products. The lack of a cost-effective sorbent with low attrition rate and good reactivity has been the main hurdle to commercialization of this copper oxide process. Developing such a sorbent is the focus of this dissertation. This work examines using sol-gel techniques rather than traditional processes to produce [gamma]-alumina and copper coated [gamma]-alumina granular sorbents. Important modifications to the established sol-gel synthesis process were made, which minimized generated wastes and reduced preparation time and sorbent cost. A laboratory scale semi-continuous process providing a basis for large-scale synthesis was developed. The effect of the copper content on the surface area and dispersion of the active species on sol-gel-derived sorbents coated by the one step and wet-impregnation methods was studied. The sol-gel-derived sorbents showed superior sulfation and regeneration properties than the existing commercial sorbents used in the copper oxide process in terms of sulfation capacity, fast regeneration, recovery of sorption capacity, and SO 2 concentration in the regenerated effluent. The optimum temperature for NO reduction by NH 3 over sol-gel-derived CuO/[gamma]-Al 2 O 3 was found to be 350ʻC for both fresh and sulfated catalysts. This was also the optimum operating temperature for simultaneous removal of SO 2 and NO x from simulated flue gas. At 350ʻC, the adsorption capacity of the sol-gel sorbent/catalyst was higher than UOP's sorbent, and very close to the capacity of ALCOA's sorbent, while the catalytic activity for NO reduction of the sol-gel-derived CuO/[gamma]-Al 2 O 3 sorbent fell between the commercial sorbents. The new mesoporous sol-gel-derived materials showed larger surface area, better mechanical strength, and more uniform dispersion of the copper species than existing commercially available sorbents. The superior mechanical properties, better cost effectiveness, and comparable efficiency for simultaneous removal of SO 2 and NO x of the sol-gel-derived CuO/[gamma]-Al 2 O 3 sorbents with respect to the commercial ones make them a good option for use in the copper oxide process for combined removal of SO 2 and NO x from flue gas.
