The technique called Fused Filament Fabrication (FFF), which makes use of plastic as raw material, is explained in the context of its applications to the microwave waveguide engineering field. The main advantages of this technology include the promptness to print models, the variety of feasible geometries, and specially the reduced cost. The main limitations are also explained. Two important applications are considered: (1) rapid prototyping of complex devices and (2) manufacturing of fully functional devices. The former is relevant to get a more realistic perspective of the actual geometry in computer-aided designs, as shown in several examples. It also helps to forecast possible issues in the fabrication process that the computer sometimes fails to detect at the design stage. In the latter case (2), the subsequent and necessary metallization of plastic devices is also addressed. Several examples of state-of-the-art passive waveguide devices are presented, including waveguide filters, a diplexer, a branch-line coupler, a load or horn antennas, which have been printed, metallized, and measured. The results show the potential of three-dimensional (3D) printing and provide a different insight into this innovative technology.

Book excerpt: Microwave devices are traditionally manufactured using conventional machining methods, such as lathing and milling, leading to wastage of material and the need for skilled machinists and specialised machinery. In contrast, three-dimensional (3D) printing is an additive manufacturing process that provides layer-by-layer deposition to produce a part. Due to the additive nature of this fabrication process, it allows the realisation of geometrically complex parts that would otherwise be difficult or unachievable to fabricate using conventional machining. The use of additive manufacturing for the fabrication of three microwave devices is investigated in this thesis: a waveguide short (Phase 1), a straight waveguide section (Phase 2) and a coax-to-waveguide adapter (Phase 3). The effects of printing and metallisation technologies were used to make design decisions for the manufacture of devices in each phase, with multiple test cases of each device fabricated. Devices were printed in plastic polymers and conductive material, and assessed for their suitability. The non-conductive materials were metallised using conductive paints, physical vapour deposition and electroplated coatings. Use of conductive paints for metallisation of critical surfaces provided acceptable indicative performance for printed devices. Performance of electroplated devices is shown to provide good agreement with benchmark standards for the simple devices discussed in Phases 1 and 2, however, high variability in return and insertion losses were seen when used for metallisation of a coax-to-waveguide adapter in Phase 3. Waveguide shorts and waveguides printed in titanium are shown to perform with very good agreement to benchmark standards, despite the inherent surface roughness associated with this printing technology. The use of 3D printing offers an accessible prototyping method to determine indicative performance of designs, which can be used to refine the design of more expensive, machined parts. The use of additive manufacturing provides promise for the manufacture of microwave devices with increased geometric complexity, while shortening lead times and reducing costs.

The objective is to develop superior products, produced at lower overall operational costs. For these goals to be realized, a deep understanding of the essential ingredients comprising the materials involved in additive manufacturing is needed. The combination of rigorous material modeling theories, coupled with the dramatic increase of computational power can potentially play a significant role in the analysis, control, and design of many emerging additive manufacturing processes. Specialized materials and the precise design of their properties are key factors in the processes. Specifically, particle-functionalized materials play a central role in this field, in three main regimes: (1) to enhance overall filament-based material properties, by embedding particles within a binder, which is then passed through a heating element and the deposited onto a surface, (2) to “functionalize” inks by adding particles to freely flowing solvents forming a mixture, which is then deposited onto a surface and (3) to directly deposit particles, as dry powders, onto surfaces and then to heat them with a laser, e-beam or other external source, in order to fuse them into place. The goal of these processes is primarily to build surface structures which are extremely difficult to construct using classical manufacturing methods. The objective of this monograph is introduce the readers to basic techniques which can allow them to rapidly develop and analyze particulate-based materials needed in such additive manufacturing processes. This monograph is broken into two main parts: “Continuum Method” (CM) approaches and “Discrete Element Method” (DEM) approaches. The materials associated with methods (1) and (2) are closely related types of continua (particles embedded in a continuous binder) and are treated using continuum approaches. The materials in method (3), which are of a discrete particulate character, are analyzed using discrete element methods.

Advancement in electronics technology has lead to the need for fabricating consumable electronics within a smaller lattice space. To meet the challenge of high functional density integration, Additive Manufacturing (AM) techniques by 3D printing is a promising solution for satisfying the ever-increasing demand for a higher quality product with the ability to customize based on an individual customer needs. AM techniques allows the possibility of developing low cost, multifunctional, compact, lightweight, and miniaturized electronics that can be easily integrated with conventional systems or platforms. In this dissertation, approaches towards utilizing existing AM techniques for fabricating structures that are compatible to carry electrical functionality for RF applications is proposed. The end goal is to develop processes using AM technique as an alternate manufacturing approach to achieve a fully functional electronics system. Specifically, AM holds significant potential in realizing low-loss, high-performance, and light-weight RF components such as transmission lines, waveguides, resonators, filters, and antennas. In order to realize a complete RF system by AM, multiple processes are developed. First, to establish connection for allowing electrical functionality, conductive traces must be patterned on the substrate. Two different metal patterning techniques for selectively patterning conductive traces on the 3D printed substrate is developed. Next, to realize a compact system, a smaller form factor is a necessity and this can be achieved by utilizing the flexibility in the third dimension (z-axis) in designing non-planar RF structures. A number of non-planar RF structures are demonstrated showcasing the advantages of AM in fabricating compact designs. Moreover, for fabricating efficient RF circuits, the losses associated with the printed plastics should be minimized. The currently available printing polymers have high dielectric loss and hence an alternative process that utilizes air as a substrate is developed by using a LEGO-like self-alignment procedure in which the structure is printed in multiple parts and snapped together face to face to integrate the complete structure. Furthermore, a number of active and passive components must be integrated into the printed plastic to achieve a RF system. For this purpose, three different solder-free embedding processes are developed to embedded active devices such as diodes into the 3D printed plastics. Finally, a combination of the above-mentioned processes is utilized to achieve a fully 3D printed electronics system and a potential application of such multi-functional system is demonstrated. Overall, this work demonstrates that 3D printing can be adopted in the fabrication of microwave and millimeter wave high functional density circuits and systems.
