Book excerpt: Fatigue response in high strength powder metallurgy aluminum alloys is being evaluated; the primary objective is to establish and understand processing-microstructure-fatigue integrity relationships. The program includes stress-controlled low and high cycle response and a determination of crack propagation rates in both air and saline environments. In scope, there are two concurrent phases of research; in one, the combined effects of powder processing mode and cobalt level (0, 0.4, 0.8%) on fatigue are examined while in the other, cobalt level is kept constant (0.4%) but the powder alloy is processed to give differing but known/controlled levels of deformation (material flow) by forging. S-N curves for axial fatigue (R equal to 0.1) in air reveal a strong influence of processing mode on life in alloys containing cobalt. Anisotropy in fatigue response is observed for each condition of cobalt level and processing mode examined; the degree of anisotropy is a function of processing mode if cobalt is present.

These test conditions were chosen to produce mean target fatigue lives near 1, 50, and 200 kilocycles. A statistical rule was used to select specimens for fractographic examination. Two product forms, a forging and an extrusion, were tested in both the L and L-T orientation. The forging has approximately an 8% lower yield strength and a 20% higher reduction in area than the extrusion. At the 1-kilocycle target fatigue life, the more ductile forging has a statistically better fatigue performance. Beyond 10 kilocycles, the higher strength extrusion appears to have a longer life, although this was not statistically verified. It is suspected this is because of the increased variance at these longer fatigue lives. Further testing is required to verify this point. Additional testing of the extrusion showed that if the data are fitted to a Weibull model, the P/M extrusion has a vastly different failure rate than reported for ingot metallurgy (I/M) products. A decreasing failure rate for the P/M extrusion was verified with a nonparametric test. The difference in failure rates may be related to the finer grain size and constituent particle size found in P/M aluminum products. Additional study is needed to verify this hypothesis.

The objective of this study is to understand the chemical and metallurgical aspects of environmental assisted fatigue crack growth (or corrosion fatigue) that can serve (1) as a basis for guiding the development of new and improved alloys, and (2) as a basis for developing rational design procedures for service life predictions. A coordinated fracture mechanics, surface chemistry and materials science approach is used. Book excerpt: Experimental work on the fatigue crack growth characteristics of high strength P/M (Powder Metallurgy) aluminum alloys has been extended, with particular attention given to crack closure in the near threshold region as a function of R. It has been conclusively shown that the R-dependence of the threshold level is directly related to closure. In the absence of closure as in ultra-fine grained material the threshold level is independent of the R-ratio. Experimental work has been initiated on the growth of fatigue cracks under variable amplitude loading conditions. An approach to deal with topics such as the anomalous growth of short cracks, the non-propagation of cracks from notches, fatigue notch sensitivity, and the notch size-effect in fatigue has been developed. A comparison of the fatigue behavior of powder metallurgy and ingot metallurgy products has been initiated. Thus far out work indicates that P/M products can be produced which are free from manufacturing defects which might degrade fatigue properties of these high strength aluminum alloys. The fatigue properties are responsive to grain size, fracture toughness, and the degree of closure developed.

The effect of these variables has been shown to be quite complex. However, a consistent pattern of behavior is beginning to emerge which, it is hoped, will lead to a considerably changed understanding of the corrosion-fatigue process. It is considered probable that an increased understanding of the corrosion-fatigue process will also contribute measureably to an improved understanding of general fatigue processes. Material variables such as composition, directionality of properties, and microstructure, have important effects on corrosion-fatigue behavior of aluminum alloys. However, it appears that these variables, at least in gaseous environments, may be important largely because of their effects on the mechanical behavior of aluminum alloys. On the other hand, studies in seawater suggest that these variables become increasingly important as the corrosive nature of the environment increases. This memorandum discusses in detail the effects of both test variables and material variables on corrosion fatigue. In addition, current theories of corrosion-fatigue mechanisms are outlined, and several methods of preventing corrosion fatigue are suggested. (Author).

At very low DK, an abrupt acceleration in room temperature FCG rate occurs at high stress ratio (R = Kmin/Kmax). The near threshold accelerated FCG rates are exacerbated by increased levels of Kmax (Kmax less than 0.4 KIC). Detailed fractographic analysis correlates accelerated FCG with the formation of crack-tip process zone micro-void damage.
