Book excerpt: The single model assembly line is a traditional type of assembly line, which assembles only one product in a large quantity. On the other hand, the mixed model assembly line assembles different models of a product simultaneously. Therefore, it gives a chance to companies to retain the market by satisfying various demands of customers. Because of this advantage, companies are motivated to change their assembly line from the single model to the mixed model. Balancing and sequencing problems are two important challenges in the mixed model assembly line. There are a large number of studies that have focused on balancing and sequencing problems separately. However, in this thesis, we study balancing and sequencing problems of the mixed model assembly line simultaneously. A mixed integer linear programming model is proposed to solve these problems simultaneously when the assembly line has the continuous motion and when common tasks between different models of a product can be assigned to different workstations. Objectives in this thesis are minimizing the length of workstations, minimizing the stations cost, and minimizing the tasks duplication cost. A branch and bound algorithm is exploited to solve the model. Following that, the proposed model is extended to show that it can satisfy the assembly line with the synchronous configuration. At the next step, a hybrid genetic algorithm, which is a combination of the genetic algorithm and linear programming algorithm, is employed to solve the proposed model for large size problems. Finally, numerical examples are presented to show how the proposed hybrid genetic algorithm solves the proposed model effectively.

Efficient production scheduling and sequencing is important to achieve the overall material supply, production, and distribution efficiency around the mixed-model assembly line. This research addresses production scheduling and sequencing on a mixed-model assembly line for products with multiple product options, considering multiple objectives with regard to material supply, manufacturing, and product distribution. This research also addresses plant assignment for a product with multiple product options as a prior step to scheduling and sequencing for a mixed-model assembly line. This dissertation is organized into three parts based on three papers. Introduction and literature review Part 1. In an automobile assembly plant many product options often need to be considered in sequencing an assembly line with which multiple objectives often need to be considered. A general heuristic procedure is developed for sequencing automobile assembly lines considering multiple options. The procedure uses the construction, swapping, and re-sequencing steps, and a limited search for sequencing automobile assembly lines considering multiple options. Part 2. In a supply chain, production scheduling and finished goods distribution have been increasingly considered in an integrated manner to achieve an overall best efficiency. This research presents a heuristic procedure to achieve an integrated consideration of production scheduling and product distribution with production smoothing for the automobile just-in-time production assembly line. A meta-heuristic procedure is also developed for improving the heuristic solution. Part 3. For a product that can be manufactured in multiple facilities, assigning orders to the facility is a common problem faced by industry considering production, material constraints, and other supply-chain related constraints. This paper addresses products with multiple product options for plant assignment with regard to multiple constraints at individual plants in order to minimize transportation costs and costs of assignment infeasibility. A series of binary- and mixed-integer programming models are presented, and a decision support tool based on optimization models is presented with a case study.

It is applied in order to effectively deal with increasing product complexity. Sequencing and resequencing on a mixed-model assembly line is also complicated by high product complexity. To improve the performance of a mixed-model assembly system and the supply chain, one can develop efficient sequencing rules to address sequencing problems, and manage product complexity to reduce its negative impact on the production system. This research addresses aspects of sequence alteration and restoration on a mixed-model assembly line for the purpose of improving the performance of a manufacturing system and its supply chain, and addresses product complexity analysis. This dissertation is organized into Parts 1, 2, and 3 based on three submitted journal papers. Part 1. On a mixed-model assembly line, sequence alteration is generally used to intentionally change the sequence to the one desired by the downstream department; and sequence restoration is generally applied to achieve sequence compliance by restoring to the original sequence that has been unintentionally changed due to unexpected reasons such as rework. Rules and methods for sequence alteration using shuffling lines or sorting lines were developed to accommodate the sequence considerations of the downstream department. A spare units system based on queuing analysis was proposed to restore the unintentionally altered sequence in order to facilitate sequenced parts delivery. A queuing model for the repairs of defective units in the spare units system was developed to estimate the number of spare units needed in this system. Part 2. Research was conducted on product complexity analysis. Data envelopment analysis (DEA) was first applied to compare product complexity related to product variety among similar products in the same market, two DEA models including their respective illustrative models considering various product complexity factors and different comparison objectives were developed. One of these models compared the product complexity factors in conjunction with sales volume. The third DEA model was developed to identify product complexity reduction opportunities by ranking various product attributes. A further incremental economic analysis considering the changes in costs and market impact by an intended complexity change was presented in order to justify a product complexity reduction opportunity identified by the DEA model. Part 3. Two extended DEA models were developed to compare the relative complexity levels of similar products specifically in automobile manufacturing companies. Some automobile product attributes that have significant cost impact on manufacturing and the supply chain were considered as inputs in the two extended DEA models. An incremental cost estimation approach was developed to estimate the specific cost change in various categories of production activities associated with a product complexity change. A computational tool was developed to accomplish the cost estimation. In each of the above stated parts, a case study was included to demonstrate how these developed rules, models, or methods could be applied at an automobile assembly plant. These case studies showed that the methodologies developed in this research were useful for better managing mixed-model assembly and product complexity in an automobile manufacturing system and supply chain.
